Alumina used currently as an abrasive is White Fused Alumina (WA) produced through a cooling process with melted alumina in an arc furnace. White Fused Alumina has a large amount of isolated pores between the crystal grains and open pores are overgrown to sizes of hundreds and thousands of micrometers (㎛) in the cooling process. These phenomena result in a significant degradation of mechanical properties and grinding capability. In addition, the grinding capability is reduced rapidly because abrasive grains easily fall apart during grinding due to the presence of macro-crystals. The aim of this study is to fabricate an abrasive grains based alumina, with high density and excellent mechanical properties through a sol-gel process and rapid sintering method to realize a dense microstructure. Boehmite powder was used as a starting material and was hydrolyzed to produce a stable sol. The hydrolysis affected the concentration of the powder and influenced the gelation conditions with a network structure form. The gelation was also affected by the amount of added peptizer. Finally, the results of this study were adjusted to a mass production system. In general, a sol-gel process offer important advantages for controlling the transition and growth of alumina crystal grains by the addition of a seed. In this study, the addition of seeds to the hydrolysis boehmite sol made possible the transition at lower temperature than 1200℃, which is the temperature that the boehmite is generally changed through γ-alumina into α-alumina. In addition, the transition and sintering characteristics strongly depended on the type of seed and the amount of seed content. In particular, the mechanical properties such as hardness and fracture toughness of an alumina abrasive are directly related with the microstructure, and therefore the firing conditions, which significantly affect the development of microstructure, are another important parameter in the sol-gel process. In this study, the sintering characteristics were compared under two different firing conditions, fast firing and rate controlled firing, the conventional sintering method. The particles in the alumina gel were adjusted to sintered particle size for use as abrasive grains through consideration of mechanical properties at each set of sintering conditions. Through control of the processing conditions, the efficiency of the production process was increased by maintaining the stability of the sol and keeping the hydrolysis concentration as high as 35 wt.%, and densified alumina with up to 99.7% relative density was produced by sintering at 1,425℃ for 30 minutes after adding a seed homogeneously to the alumina gel. In addition, the hardness of sintered particles was about 2200 kgf/mm2, which is higher than the values of the conventional White Fused Alumina (WA) and Alumina Zirconia (AZ) (1300 kgf/mm2 and 1600 kgf/mm2), respectively. The fracture toughness was also improved to 4.6 MPa·m1/2. The proposed process yielded abrasive grains with significantly improved mechanical properties relative to the properties of grains typically used for abrasives. The sintered particles obtained via this new process were classified as an appropriate grain size required in an effective abrasive (coated abrasives or bonded abrasives). The fabricated alumina grains showed 250~300% and 150~250% improved grinding performance relative to the abrasive grains of the conventional WA and AZ, respectively. On the basis of this improved performance, the proposed approach is expected to significantly broaden the scope of application of alumina abrasive grains to a wider range of industrial fields. In addition, the sol-gel process and fast sintering process suggested in this study are expected to provide useful information for synthesizing and firing ceramics and various organic and inorganic materials.
