In this work, rigorous mathematical modelling and simulation of a Spheripol process for polyolefin production was undertaken with deliberate attention paid to the pre-polymerization and the two loop reactors, which are connected in series. The production of low density polypropylene(LDPP) using propylene monomer units constitutes the target process. Transient changes occurring within the reactors accompanied by the recycle streams were simulated based on one-dimensional plug flow assumption. The choice of suitable catalysts is one significant issue as it decides the performance of the process, polymer properties as well as operating conditions. Ziegler-Natta and Metallocene catalysts were employed with elaborate reaction kinetics. Temperature control in the reactors due to the exothermic nature of the reactions is germane to the realization of desired products. This has been accounted for using cooling jackets controlled by proportional integral (PI) controllers. The gPROMS package was utilized as a software platform for modelling and simulation.
Results of this research identified the physicochemical changes (such as concentration, density, temperature and velocity) in each reactor with space and time. Additionally, polymer properties such as molecular weight(MW), poly dispersity(PD) and molecular weight distribution(MWD) were predicted. Simulation results of the overall process were validated with data from a commercial plant and agree well with the reference data. The model based approach and outcome proposed in this study can be extended for design and operational optimization of polyolefin processes as well as other polymerization process without considerable modifications.
