The SCR process that converts NOx into harmless substances to human body by using a catalyst at relatively lower temperature is a commonly applied method to stationary emission sources such as power plants, with the removal rate higher than 80%. In the SCR process, Honeycomb type, Plate type, Corrugate type of the catalyst are used, especially, Honeycomb type is mostly often used because of large specific surface area. The Honeycomb catalyst is generally manufactured by stirring active materials with binders and by allowing the catalyst to be extrusion-molded into Honeycomb shapes. In that process, a lot of active materials are required, so economical efficiency is not high and loss caused by heat also occurs. Because of such economic limits and durability, metallic supports are increasingly used as a catalyst in the actual field. However, metallic supports have a disadvantage that weight is heavier than those the Honeycomb catalysts. This study, therefore, used the Metal form made with Fe-Cr-Al(fecralloy) characterized by metallic advantages, light weight and strong resistance to thermal shock, as a support. The metal foaming catalysts used in the tests were prepared by wash-coating with V2O5-WO3/TiO2, which has excellent durability against sulfur compounds and has excellent activity at the emission temperature of the power plant. Although the performance evaluation of such an Axial type of metal foam was conducted by a preliminary study, there has been no experiment on the pressure differential affecting the facilities costs, so the insufficient experiment was further implemented by this study. As the reference catalyst, a commercially used extrusion-molded Honeycomb type catalyst was tested alter preparing by stirring active material(V2O5-WO3/TiO2) with a binder. In order to compare specific surface areas and porosity between the Honeycomb and the Metal foam catalyst, BET, Porosimeter was used for the analysis and SEM was used to observe surfaces of the catalysts. This study modified the shape of the Metal foam catalyst and compared NOx removal characteristics with those of the Honeycomb catalyst, in order to verify its commercial potential as alternative catalysts. First, the Parallel type of metal foam catalysts were loaded with 150g/ea, 200g/ea and 250g/ea of coating, to examine the optimal amount of coating slurry. The result showed that the conversion rate of NOx and the pressure differentials were not significantly changed, when the amount of coating was applied at more than certain quantity and the optimum amount could be found as 200g/ea. Therefore, the Axial type and the Parallel type of catalysts were applied with 200g/ea of coating. The results showed that although Axial type has the highest conversion rate of NOx, its pressure difference is two times higher than that of the Honeycomb catalyst, so it was considered to be difficult to replace. Hence, the Parallel type with lower pressure difference was adopted as the basic test catalyst, and its shape was modified into the Cross parallel type and the W type, in order to increase the contact surface area, and the W type was experimented at angles of 7 〬 and 15 〬. A comparison with the Honeycomb catalyst after shape modification showed that the W(15 〬) type of the Metal foam catalyst’s conversion rate and pressure difference were similar with those of the Honeycomb catalyst, so it was found that the W-type metal foam catalyst with specific angles might be considered as an alternative catalyst with advantages of operating conditions.
