Adsorbent filter media particularly suited for removal of biological contaminants in process liquids. A porous fixed bed of adsorbent material is formed, using only a granular adsorbent and a water-insoluble thermoplastic binder. The resulting composite filter allows for a higher amount of adsorbent with smaller adsorbent particles than conventional depth filters. Elimination of cellulose fiber, as well as the elimination of the thermoset binder, results in reduced contamination of the process liquid.

What is claimed is: 1. A composite filter material, comprising a compressed heat fused composite filter material having an adsorbent material and a water-insoluble thermoplastic binder dry mixture, compressed to about 50-70% of the original volume of the composite filter material prior to and/or during heat fusing binding said adsorbent material together, said composite filter material being substantially devoid of cellulose and a thermoset binder, and wherein said adsorbent material is selected from the group consisting of diatomaceous earth, silica, glass, and a zeolite, wherein said binder to adsorbent material ratio is from about 1:1 to about 1:3 by weight. 2. The composite material of claim 1, wherein said adsorbent material comprises diatomaceous earth, said water-insoluble thermoplastic binder is polyethylene fibers or powder, and said composite further comprises glass beads. 3. The composite material of claim 1, wherein said thermoplastic binder comprises a polyolefin. 4. The composite material of claim 1, wherein said thermoplastic binder comprises polyethylene and polypropylene. 5. The composite material of claim 1, wherein said composite is formed by heating said adsorbent material and said binder to a temperature at which said binder at least partially melts or softens to thermally bond said material together. 6. A biopharmaceutical clarification system, comprising a bioreactor and a sterile filter downstream of said bioreactor, and further comprising a composite filter media comprising a compressed heat fused composite filter material having an adsorbent material and a water-insoluble thermoplastic binder dry mixture compressed to about 50-70% of the original volume of the composite filter material prior to and/or during heat fusing binding of said adsorbent material together, said composite filter material being substantially devoid of cellulose and a thermoset binder, and wherein said adsorbent material is selected from the group consisting of diatomaceous earth, silica, glass and a zeolite, wherein said binder to adsorbent material ratio is from about 1:1 to about 1:3 by weight, said composite filter media being downstream of said bioreactor and upstream of said sterile filter. 7. A method of forming a composite filter media according to claim 1, which method includes a) dry blending the binder with the adsorbent material to form a dry blended composite filter material, b) compressing the dry blended composite filter material at about 100-325 psi to about 50-70% of the original volume of the composite filter material, prior to and/or during, c) heating of the dry blended composite filter wherein the adsorbent material and the binder are heated to a temperature at which said binder at least partially melts or softens to thermally bond said compressed composite filter material together, and d) forming a composite filter media pad having a thickness from 2 to 4 mm. 8. A biopharmaceutical clarification method comprising flowing an aqueous product stream through a composite filter media according to claim 1. 9. The composite filter media of claim 1, wherein said adsorbent material comprises diatomaceous earth having an average particle size of 25 microns, said water-insoluble thermoplastic binder comprises polyethylene fibers or powder, and said composite filter material further comprises porous glass beads having an average bead diameter of 20-30 microns. 10. A porous adsorbent fixed bed filter for the removal of biological contaminants in process liquids comprising: a compressed heat fused composite filter material substantially devoid of cellulose and a thermoset binder including a dry mixture of: porous glass beads, adsorbent particles selected from the group consisting of diatomaceous earth, silica, glass, and a zeolite, and water-insoluble thermoplastic binder powder or fibers selected from the group consisting of polyethylene and polypropylene, said composite filter material compressed at about 100-325 psi to about 50-70% of the original volume of the composite filter material prior to and/or during heat fusing binding, wherein said thermoplastic binder powder is softened to fuse said adsorbent material and said porous glass beads, wherein said binder to adsorbent ratio is from about 1:1 to about 1:3 by weight.
