The invention relates to ultrasonic gap welding of flat woven fabrics. Specifically, the invention relates to a method of ultrasonic welding the seam termination yarn ends of a fabric using a controlled gap. A mechanical stop may be employed to control the distance or gap between the horn and anvil to a predetermined level based on the depth of welding and amount of weld energy. By adding another degree of control, the ultrasonic gap welding technique of the present invention is able to achieve fabric seams that are stronger than conventional seams, and even those enhanced with gluing, and is conducive to formation of fabric seams by spot welding or along the termination yarn ends of the fabric.

The invention claimed is: 1. A method of selectively welding areas within a seam area of a woven fabric, the method comprising the steps of: providing first and second ends of a woven fabric, at least one of the first and second ends of woven fabric having terminal yarn ends; weaving the terminal yarn ends of one end of woven fabric into the other end of woven fabric at discrete locations; placing terminal yarn ends within the seam area of the fabric between an ultrasonic horn and an anvil; adjusting a distance between the horn and the anvil to a predetermined gap; and welding said one end of woven fabric to said other end of woven fabric at a plurality of discrete locations corresponding to the discrete locations of the terminal yarn ends in the seam area of the fabric at the predetermined gap by applying energy for a predetermined length of time or until a predetermined amount of energy is absorbed by the seam area terminal yarn ends. 2. The method of claim 1, wherein the fabric is selected from the group consisting of: PMC fabrics, TAD, engineered fabrics, fabrics used for textile finishing processes such as calendering and hide tanning. 3. The method of claim 1, wherein the gap between the horn and the anvil is between 30% and 55% of the initial thickness of the fabric being welded. 4. The method of claim 1, wherein the fabric is a flat woven fabric. 5. The method of claim 1, wherein the predetermined gap is controlled by a mechanical stop. 6. The method of claim 1, wherein the welded seam area is stronger and/or more durable than a non-welded seam or a glued seam of equal length in MD of the fabric. 7. The method of claim 1, wherein a width of said seam area as measured in MD is a fraction of a width of a non-welded seam or a glued seam of equal strength, said fraction being 0.7 or lower,preferably 0.5 or lower, and most preferably 0.3 or lower. 8. A method for improving seam strength of a woven fabric, the method comprising the steps of: providing first and second ends of a woven fabric, at least one of the first and second ends of woven fabric having terminal yarn ends; weaving the terminal yarn ends of one end of woven fabric into the other end of woven fabric at discrete locations; ultrasonically welding said one end of woven fabric to said other end of woven fabric at a plurality of discrete locations corresponding to the discrete locations of the terminal yarn ends within a seam area of the fabric by applying energy for a predetermined length of time or until a predetermined amount of energy is absorbed by the seam area terminal yarn ends, said welding being controlled to a predetermined gap between an ultrasonic horn and an anvil by limiting the penetration of the horn to the predetermined gap. 9. The method of claim 8, wherein the terminal yarn ends of the fabric are welded together with minimal warp yarn overlap. 10. The method of claim 8, wherein the fabric is selected from the group consisting of: PMC fabrics, TAD, engineered fabrics, fabrics/belts used for textile finishing processes such as calendering and hide tanning. 11. The method of claim 8, wherein the horn penetrates between 30% and55% of the initial caliper or thickness of the fabric being welded. 12. The method of claim 8, wherein the fabric is a flat woven fabric. 13. The method of claim 8, wherein the welded seam termination area is stronger and/or more durable than a non-welded seam or a glued seam of equal length in MD of the fabric. 14. The method of claim 8, wherein a width of said seam termination area as measured in MD is a fraction of a width of a non-welded seam or a glued seam of equal strength, said fraction being 0.7 or lower, preferably 0.5 or lower, and most preferably 0.3 or lower. 15. The method of claim 1, wherein said seam is a pin seam or an inline spiral seam. 16. The method of claim 8, wherein said seam is a pin seam or an inline spiral seam.
