A blowing agent blend for making thermoplastic polymer foams includes methyl formate. The blowing agent blend can further comprise at least one co-blowing agent. The co-blowing agent is either a physical co-blowing agent (e.g. an inorganic agent, a hydrocarbon, a halogenated hydrocarbon, a hydrocarbon with polar, functional group(s), water or any combination thereof), or a chemical co-blowing agent, or combinations thereof. The thermoplastic polymer foam can be an alkenyl aromatic polymer foam, e.g. a polystyrene foam. The blowing agent blend includes methyl formate and one or more co-blowing agents. The methyl formate-based blowing agent blends produce dimensionally stable foams that have improved resistance to flame spread. A process for the preparation of such foams is also provided.

The process of claim 1, wherein preparing the expandable polymeric formulation comprises: melting the thermoplastic polymer; anddissolving an effective amount of the blowing agent blend in the thermoplastic polymer to define the formulation. 3. The process of claim 1, wherein the hydrocarbon contains two to five carbon atoms. 4. The process of claim 3, wherein the hydrocarbon contains four or five carbon atoms. 5. The process of claim 4, wherein the hydrocarbon is isobutane. 6. The process of claim 4, wherein the hydrocarbon is isopentane. 7. The process of claim 1, wherein the blowing agent blend comprises about 32 to about 85 weight percent of the hydrocarbon. 8. The process of claim 1, wherein the blowing agent blend comprises about 7 to about 17 weight percent of the carbon dioxide. 9. The process of claim 1, wherein the blowing agent blend comprises about 32 to about 85 weight percent of the hydrocarbon and about 7 to about 17 weight percent of the carbon dioxide. 10. The process of claim 1, wherein the thermoplastic polymer is an alkenyl aromatic polymer. 11. The process of claim 1, wherein the thermoplastic polymer is selected from the group consisting of polystyrene, polycarbonate, poly(methyl methacrylate), poly(phenylene oxide), and mixtures thereof. 12. The process of claim 1, wherein the thermoplastic polymer foam sheet has an absolute percent gauge change less than about 15 percent after aging up to seven days. 13. The process of claim 1, wherein thermoplastic polymer foam sheet has a substantially uniform density. 14. The process of claim 1, wherein the thermoplastic polymer foam sheet has a density of about 1 lb/ft3 to about 15 lb/ft3. 15. A thermoplastic polymer foam sheet prepared by a process comprising: preparing an expandable polymeric formulation comprising a thermoplastic polymer and a blowing agent blend comprising methyl formate, hydrocarbon, and carbon dioxide, the blowing agent blend comprising about 6 to about 53 weight percent of the methyl formate; andexpanding the formulation to form a substantially closed-cell, dimensionally stable, thermoformable foam sheet that is substantially free of a gas barrier resin. 16. The thermoplastic polymer foam sheet of claim 15, wherein the hydrocarbon contains two to five carbon atoms. 17. The thermoplastic polymer foam sheet of claim 16, wherein the hydrocarbon contains four or five carbon atoms. 18. The thermoplastic polymer foam sheet of claim 17, wherein the hydrocarbon is isobutane. 19. The thermoplastic polymer foam sheet of claim 17, wherein the hydrocarbon is isopentane. 20. The thermoplastic polymer foam sheet of claim 15, wherein the blowing agent blend comprises about 32 to about 85 weight percent of the hydrocarbon. 21. The thermoplastic polymer foam sheet of claim 15, wherein the blowing agent blend comprises about 7 to about 17 weight percent of the carbon dioxide. 22. The thermoplastic polymer foam sheet of claim 15, wherein the blowing agent blend comprises about 32 to about 85 weight percent of the hydrocarbon and about 7 to about 17 weight percent of the carbon dioxide. 23. The thermoplastic polymer foam sheet of claim 15, wherein the thermoplastic polymer is an alkenyl aromatic polymer. 24. The thermoplastic polymer foam sheet of claim 15, wherein the thermoplastic polymer is selected from the group consisting of polystyrene, polycarbonate, poly(methyl methacrylate), poly(phenylene oxide), and mixtures thereof. 25.
