개발 목적 및 필요성
자동차의 폐차과정에서 발생하는 대부분의 마그네슘 폐부품 스크랩은 해체과정에서 수집되지 못하고 슈레더로 투입되어 이물질과 혼재하게 됨으로써 철강의 탈황제나 알루미늄합금의 첨가제로 전락하게 된다.
본 과제에서는 저품위 스크랩으로 분류되는 마그네슘 폐부품으로부터 기계적,물리적, 화학적 방법에 의하여 고품위 마그네슘 소재를 회수하기 위한 실증기술을 개발하는 것으로 최종 목적으로 하였다.
연구개발결과

개발 목적 및 필요성
자동차의 폐차과정에서 발생하는 대부분의 마그네슘 폐부품 스크랩은 해체과정에서 수집되지 못하고 슈레더로 투입되어 이물질과 혼재하게 됨으로써 철강의 탈황제나 알루미늄합금의 첨가제로 전락하게 된다.
본 과제에서는 저품위 스크랩으로 분류되는 마그네슘 폐부품으로부터 기계적,물리적, 화학적 방법에 의하여 고품위 마그네슘 소재를 회수하기 위한 실증기술을 개발하는 것으로 최종 목적으로 하였다.
연구개발결과
(1) 스티어링휠에 포함된 폴리우레탄의 경우 기계적인 방법을 통해서는 완전한 제거가 어려운 것으로 판단되며, 헤드램프 하우징의 경우 도장층의 두께는 총 1㎛ 이하로 마그네슘 모재 두께의 1/1000에 불과하여 도장층으로 인한 재생재의 조성변화는 크지 않을 것으로 예측되었다.
(2) 폴리우레탄의 제거를 위해 화학적 용해공정인 열해중합법을 활용하였으며,150℃ 이상의 온도에서 2~3시간의 유지를 통해 스티어링휠 표면의 폴리 우레탄을 모두 용해할 수 있음을 확인하였다.
(3) 스티어링휠 표면의 폴리우레탄이 용해공정 이전에 모두 제거되지 않는 경우를 가정하여, 마그네슘합금 스크랩에 대한 폴리우레탄의 혼합비를 조절하면서 필터링, 플럭스처리, 가스버블링처리 등 용탕처리공정에 따른 재생재의 청정도를 평가한 결과, 필터링을 통해 대부분의 lump형 개재물을 제거할 수 있었으며, 후속 플럭스처리와 가스버블링처리를 통하여 cluster 및 film형 개재물의 대부분이 제거된 우수한 품질의 재생재를 제조할 수 있었다. 재생재의 주요 합금원소 조성에는 큰 문제가 없는 것으로 나타났다.
(4) 폴리우레탄이 마그네슘합금 스크랩의 중량 대비 1% 및 7% 혼합된 스크랩을 플럭스 정제하기 위한 공정조건을 도출하기 위한 연구를 수행한 결과, 3%의 플럭스 첨가만으로도 주조재 내의 개재물 함량은 큰 폭으로 감소하였으며, 유지시간에 따라 지속적으로 감소하여 60분에 도달하면 면적분율로 100 ppm 이하의 개재물 함량을 얻을 수 있었다.
(5) 헤드램프 스크랩에 대한 플럭스 처리 및 가스 버블링 처리, 필터링 등의 정제공정에 따른 개재물 함량을 분석한 결과, 주조재 내부에 잔류한 개재물의 함량은 110 ppm인 것으로 확인되었다.
(6) 본 연구에서 구축된 실험실 규모의 2포트 연속정제설비를 이용하여 제조된 재생재의 비금속 개재물 함량은 폴리우레탄이 혼입된 스티어링휠 스크랩의 경우 103 ppm 수준이었으며, 이보다 오염도가 낮은 헤드램프 하우징 스크랩은 10~60 ppm 수준으로 정제가 가능하였다. 또한 5회 연속조업시의 마그네슘소재 회수율은 스티어링휠 스크랩의 경우 약 78%, 헤드램프 하우징 스크랩의 경우 약 81% 수준인 것으로 나타났다.
(7) 본 과제의 4~5차년도 연구를 통하여 일 500㎏ 이상의 마그네슘 폐부품을 재활용할 수 있는 실증설비를 구축하였다. 구축된 실증설비는 모두 참여기업인 KMI의 연구동에 설치하여 운전실험을 수행하였다.
(8) 실증설비의 운전은 2단계 공정과 3단계 공정이 모두 가능하도록 정삼각형 형태의 배열로 구성되어 있으며, 3단계 공정의 경우 5회 연속 처리(518kg)시 20.5시간이 소요되어 1일 최대 처리량은 약 606kg이었다. 2단계 공정의 경우 각 용해로 당 5회씩 총 10회 연속 처리(1036kg)할 경우 소요되는 시간은 23시간이므로, 1일 최대 처리량은 약 1081kg으로 산정되었다.
(9) 연속조업을 통해 실증설비의 소재 회수율을 측정한 결과, 3단계 공정의 경우 5회 연속조업 시 회수율은 89.8%로 나타났으며, 2단계 공정의 경우 5회 연속조업 시 회수율이 90.7%인 것으로 나타나 모든 경우에 있어서 연구 목표인 85%를 만족하였다.
(10) 폴리우레탄이 용탕 무게 대비 0.5% 혼입된 용탕에 대해 실증설비의 3단계 공정과 2단계 공정을 적용한 결과, 재생재 내에 존재하는 비금속 개재물의 함량은 각각 15 ppm 및 8 ppm으로 나타나 연구 목표인 60ppm을 만족하였으며, 이러한 낮은 비금속 개재물 함량으로 인하여 3단계 공정을 거친 재생재의 인장 연신율은 신재의 평균치 13%에 비해 월등히 높은 19%를 나타내었다.
(11) 알루미늄(Al) 및 망간(Mn)의 복합첨가에 의해 불순물 철(Fe)의 함량이 목표치(0.3%) 이하로 감소하였으며, 초기함량대비 80%의 감소효과를 얻었다.
(12) Mg-0.03%Fe합금내 Fe함량 저감을 위한 알루미늄(Al) 및 지르코늄(Zr)의 복합첨가에 의해 불순물 철(Fe)의 함량이 0.0012%이하로 감소하는 결과를 얻었으며, 이로써 망간(Mn)을 사용하지 않고 마그네슘용탕 내 철의 함량을 95%의 저감시키는 기술을 개발하였다.
(13) 니켈(Ni)의 함량 저감을 위해 알루미늄(Al) 및 지르코늄(Zr)을 복합첨가 함으로써 니켈(Ni)의 함량을 60% 감소시켰다.
(14) AM50에 Ca를 첨가 하여 Ca에 의해 Ni함량이 초기 Ni함량 대비 약 85%까지 감소시키는 기술을 개발하였다.
(15) AM50용탕 내의 니켈(Ni)제거를 위해, 원소첨가 후 유지해야하는 적정 유지시간은 30분이 적정한 조건으로 판단되었다.
(16) Cu는 희석만이 유일한 방법으로 알려져 있으나, Al을 사용하여 약 8.7%, Zn을 복합 첨가하여 최초로 Cu의 함량을 11% 저감시켰다.
(17) AZ91D 상용합금에서는 망간(Mn) 및 지르코늄(Zr)을 복합첨가함으로써 Fe의 함량을 67% 저감시켰으며, Fe의 함량 목표(Fe<0.015%)를 초과 달성하였다.

활용계획
◦ 자동차에 적용된 마그네슘 스티어링휠 폐부품은 아직까지는 그 배출량이 적어 사업성이 낮으므로, 자동차 부품사에서 제조 중 발생한 불량품의 재활용에 우선 적용하여 기술을 성숙시키고, 이후 폐부품이 본격적으로 출회될 것으로 예상되는 2018년 이후 참여기업인 KMI 주도로 마그네슘 스티어링휠 폐부품의 수거 및 재활용을 기업화할 예정임.
◦ 본 사업의 후속으로 진행될 Phase 2 연구를 통하여 재활용 과정에서의 온실가스 사용량을 저감한 친환경 고부가가치 재활용 기술을 확립하고자함.

(1) The most famous magnesium components in domestic automotive market are seat frames, steering wheels, and headlamp housings. In case of seat frame module, although the plenty number and high quantity of foreign materials, dismantling and separation thereof were relatively easy because bolting and reveting were mostly used for assembling. On the other hand, steering wheel required more complicated way to remove foreign materials because of adhesive or pressed bonding. Especially the polyurethane skin was concluded to be impossible to remove and separate by mechanical method. Headlamp housing contained phosphate coat and metallic deposition mainly composed of aluminum and silicon. Compositional change induced by surface layer was concluded to be negligible because the total thickness of surface layer of headlamp housing was less than 1㎛ which is 1/1000 of magnesium matrix.
(2) The weight of polyurethane was reduced to 18% of initial weight by the heating to 400℃. However, it is preferable to remove the polyurethane skin from magnesium frame prior to the remelting process considering the exhaust of fume and toxic gases during the combustion of polyurethane. For this reason, detachment or dissolution process for separating polyurethane from magnesium frame was investigated. NaOH,n-hexane, and 1-methyl-2-pyrrolidinone aqueous solutions were selected for detachment but were revealed to be unsatisfactory. For chemical dissolution of polyurethane, thermal depolimerization method, one of its recycling technologies, was applied. By holding steering wheel covered with polyurethane in depolimerization solution at 150~170℃, the polyurethane was entirely dissolved. However, a precision process control was required to prevent the dissolution of magnesium frame by excess temperature or holding time. Consideration of a countermeasure against rising cost due to the additional process should be established.
(3) Assuming the incomplete removal of polyurethane cover, a refining process was developed for the magnesium alloy scrap containing various content of polyurethane. As a result of evaluating the level of non-metallic inclusion in recovered ingot via various melt refining process such as filtering, fluxing, and gas bubbling, most of coarse inclusion such as lump was removed by filtration and the smaller inclusions such as cluster and film were almost removed by following fluxing and gas bubbling treatments. Filtration was very effective to remove coarse inclusions if the polymeric contamination was extremely high. The composition of main constituent of recovered ingot had little problem to be used commercially.
(4) Flux refining of magnesium scrap mixed with 1 wt% and 7 wt% polyurethane using 3 wt% and 5 wt% RJ-5, one of refining flux, was investigated. As a result of evaluation on the content of non-metallic inclusion in recovered ingot, the amount of non-metallic inclusion was remarkably reduced by the addition of 3 wt% flux, and gradually decreased with increasing holding time. The resultant inclusion content was less than 100 ppm in area percentage after holding for 60 min.
(5) It was hard to remove deposition layer on headlamp housing scrap via thermal decomposition process in air atmosphere, because of the melting of magnesium matrix by the combustion of deposition layer at around 350℃. Therefore, a strictly controlled atmosphere is required to prevent the combustion of flammable layer. In case of headlamp housing, it was concluded that no special pre-treatment for removing surface layer is necessary because the deposition layer was ignorably thin compared with the thickness of magnesium matrix. As a result of the investigation on the refining of headlamp housing without pre-treatment via various processing condition of fluxing, gas bubbling, and filtering, the content of non-metallic inclusion was reduced to 110ppm by following condition: (a) stirring for 15 min after the addition of 3 wt% RJ-5 flux to the molten metal; (b) holding for 60 min; (c) gas bubbling with argon gas for 30 min; (d) holding for 30 min; (e) filtering with stainless mesh filter.
(6) The lab-scale facility for 2-pot continuous process was built for the efficient refining of highly contaminated scrap. Fluxing or gas bubbling was carried out in the 1st refining furnace with a crucible of 10-12kg capacity. After the first refining process, the magnesium melt was transferred to the 2nd furnace via self-made melt transfer pump. The transferred melt was refined again via gas bubbling in order to remove the remaining inclusion and flux. The contents of non-metallic inclusion of the recovered ingots using this facility were 103 ppm and 10-60 ppm for the steering wheel scrap mixed with polyurethane and the headlamp housing scrap covered with deposition layers, respectively.The estimated recovery assuming the continuous process for 5 times was 78% and 81% for steering wheel and headlamp housing scraps, respectively.
(7) The pilot-scale facility for recycling more than 500kg/day of end-of-life magnesium scrap was built during the 4th and 5th year of this project. It consists of melting furnaces, crucibles, melt transfer pumps, mechanical stirrers, a conveyer-type casting part, a gas supply system, a fume hood, a bag filter dust collector, a dry scrubber, a hoist crane, a preheating furnace, and a proto-type skin remover for disassembling steering wheels.
(8) The running time of 3-step operation of the pilot facility was 20.5 hours for 5 batches, and the maximum capacity was 606kg/day. In case of the 2-step operation, the running time for 10 batches was 23 hours, and the maximum capacity was 1081kg/day.
(9) The recovery was 89.8% and 90.7% after 5 batches of 3-step and 2-step operation, respectively, which satisfies the final objective (85%) of this project.
(10) The content of non-metallic inclusions in the recovered ingots from the magnesium melt contaminated by 0.5% polyurethane of melt weight was 15 ppm and 8 ppm in case of 3-step and 2-step operation, respectively, which satisfies the final objective (60 ppm) of this project.
(11) Iron, nickel, and copper are known as the critical elements that affect corrosion resistance of magnesium alloys. Results showed that the iron content was effectively reduced by the addition of manganese and misch metals. The combined addition of those elements with aluminum was even more effective than the single addition. The combined addition of 0.75 wt%Mn and 5 wt%Al reduced the iron content to 0.0041 wt%, equivalent to 80% reduction from the initial content. We developed the technology to reduce Fe in magnesium ingots by the combined addition of 1 wt%Zr and 5 wt%Al, which reduced the content of Fe to 0.0012 wt%, equivalent to 95% reduction from the initial content.
(12) We developed the technology to reduce the content of nickel by the combined addition of Zr and Al to AM50 ingots. In AM50 alloy, the nickel content was reduced by 80% from the initial content. The mechanism of the reduction was identified; AlMnNi2 intermetallic phase was produced in the molten metal.
(13) The content of Ni was also eliminated by Ca addition to AM50; Ni was reduced by 85% from its initial level, which is attributed to the formation of Al8CaNi2 phase.
(14) No commercial process, instead of dilution, for reducing copper content from magnesium alloy has been established in the world. Is this work, the copper content in magnesium was reduced by 11% using zinc.
(15) The iron content in commercial AZ91D was also greatly reduced by the combined addition of Mn and Zr; it was reduced by 67%, an excessive attaining of the goal.
