In the study, the relationship between the design variables, diameters and interferences, and the maximum effective stress of die insert has been evaluated and the design program that is avaliable to the design of the cold forging dies prestressed with stress rings has been developed for convenient use in industry. In the cold forward extrusion die prestressde with one stress ring or two stress rings, it could be found a region satisfying the minimization of the maximum effective stress according to the variation of the diameters and interferences. Design of esperiments(DOE) has been used to analyze the relationship between the design variables and the maximum effective stress of the die insert during extrusion, and the regression equation has been obtained by using response surface analysis. At the relult of DOE, it is found that the outer diameter of the die insert has the largest effect on the minimization of the maximum effective stress. Im the design process, it was also effective to determine the maximum interferefces between the rings after calculation the diameters of the dies by using the condition of maximum inner pressure without yieding of the dies during forging. Sintered carbide was considered as the material of the first stress ring to increase the stiffness of the prestressed die. In order to evaluate the validation of this method, equations to calculate diameters and interferenes have been constituted and FE-analysis has been performed accroding to the arrangement of die configurations. This result shows that the die prestressed with the high stiffness marerial could be more strengthened than the conventional die construction. In the prestressed die design for cold working, many constraining conditions, such as yieding condition in the process of shrink fitting and during cold working, contact pressures and interferences between rings, and diameter rations of die, should be considered to insure the die safety and to improve the dimensional accuracy of products. The flexible tolerance method was used in order to search the optimum values of disign variables considering the constrain conditions The maxmum inner pressure is used as objective function in ghis numerical analysis. In the design process, it was also involved the safety factor to the yield strength of each ring by consedering allowable tensile or compressive hoop stress in each ring. The proposed technique has been applied to the die design of backward extrusion process, and its analytical results have been compared with that of the conventional design method. Finally, the design of closed forging die for spur gear such as non-axisymmetric geometry has been successfully performed by using the proposed technique.
