Recently, the aircraft-aging dilemma has become an increasingly serious problem. As is well known, aircrafts are expensive vehicles of transportation that pull up at hangars for long periods of time for maintenance and safety checks. Therefore a repairing technique for aging aircrafts is an important subject to develop for aircraft operating countries. Because of their high stiffness, high strength, and lightweight properties, composites have found a new application in repairing aging aircraft by patching. In this study, most of the research is focused on the fatigue life of composite patch repaired structures under various test conditions. In addition, the author will also concentrate on the "self-healing" in the patch-repaired region to automatically achieve repair of the secondary crack in the patch-repaired structures. It is well known that airplanes are exposed to various temperatures by their status, which may stay on the ground or flying though the sky at the speed of sound. Temperatures vary between 150℃ and -70℃. Consequently, the importance of the effect of temperature on the fatigue life of the repaired structures cannot be overemphasized. For this reason, the results based upon the high temperature tests are compared with the results of the fatigue test under room temperature in this paper. This study involved a hybrid experimental-numerical approach undertaken with the focus on repairs of cracked, flat aluminum(2024-T3)plates. The thickness (1.6mm) was examined. These panels, 330mm long,40mm wide and with a 10mm diameter hole, were repaired with a single-sided composite patch, made of pre-cured three carbon/epoxy composites - [0]_6, [±45]₃, [90]_6-and bonded with FM73 sheet adhesive. Fatigue tests were conducted at a maximum stress of 3.3KN, a stress ratio of R=0.1,0.3,0.6 and a frequency of 8Hz at four different environment temperatures, -20℃, RT, 100℃, and 200℃. The fatigue lives of the composite patch-repaired structure are presented from these tests. The fracture surfaces are observed with an SEM machine. Arcan's grip is used to confirm the probability of the self-healing on the composite patch repaired structures. 100~200 im microcapsules are prepared by manufacturing methods to apply the self-healing tests. The patch-repaired structures with [±45˚] a stacking sequence composite patch have a similar fatigue life with [0˚]. This shows that the efficient stacking sequence of the composite patch, according to the loading conditions on the aircraft structure, is an economical, accurate and efficient method for engineers and designers to assess the damage tolerance and durability of the repalred structures. The results of the micro-mechanical observations using SEM show that the temperatures below zero produce narrow spacing of the fatigue crack growth striations compared with much higher temperatures, over room temperature, on the fracture surfaces. This means the crack growth is retarded more in low temperatures than in high temperatures. The analytical part of this study involved a three-dimensional finite element model incorporating three layers of linear elastic plate elements to model the cracked plate, adhesive, and composite patch. The analytic results are compared with the experimental results. A contact concept is applied to the adhesive film to express the bonding mechanism. From these results, it is also confirmed that this concept represents the bonding area on the composite patch repaired structures. Additionally, the stress distributions on the composite patch repaired structure are presented as an analytical result, and compared with the fractographs of SEM. The self-healing experiments are pursued in mode I and II. The fatigue life in mode I increased about 30% after inserting the microcapsules into the delamination area and reacting to the catalysis. However, in the case of mode II, the fatigue life increased about 60%, which is much hlgher than the fatigue liff of mode I. From these results, the self-healing technique is available for the composite patch repaired structures because most aircraft structures reinforced with composite patches are set on the load conditions of mode II. The potential of the self-healing technique to composite patch-repaired structures are confirmed through this research. In addition, this study provided a scientific knowledge base for efficient, reliable, and better methods for repair of thick aircraft components with bonded composite patches.
