In GMA welding, a spool feeds an electrode continuously through the contact tip and transfers current to the electrode. Therefore, the tip should have high hardness at high temperatures. In this study, the correlation between hardness and wear resistance of Cu-P, Cu-1%Cr and Cu-0.25Cr alloy tips was examined by means of the experimental simulation and life-time testing. In result, the work hardening-type of Cu-P alloy tip was not suitable for the high current welding because it was recrystallized and the hardness was decreased during the welding. And the precipitation hardening-type of Cu-1%Cr alloy tip increased the hardness during welding. Although the Cu-0.25%Cr alloy tip was the precipitation hardening-type, it was found that there was no effect of precipitation hardening. Therefore, the precipitation hardening heat treatment was performed in order to increase the hardness. For the confirmation of the results of experimental simulation, the actual welding was carried out by using the contact tips. The Cu-P alloy tip was worn rapidly within an hour and it showed the arc stability at 50% of wear rate. The Cu-1%Cr alloy tip showed better longevity than the Cu-P alloy tip. The wear resistance of Cu-0.25%Cr alloy tip was similar with that of Cu-P alloy tip because the as-received condition of Cu-0.25%Cr alloy tip was processed by work hardening only. The wear resistance of the 0.25%Cr tip was enhanced by the precipitation hardening heat treatment. The wear resistance increased as the hardness increased. The elevated-temperature abrasive wear and electrical erosion appeared to be the predominant mechanisms for the contact tip failure proposed by other researchers.
