The effect of various parameters (precursor pH, sintering temperature, composition, and aluminum salt) on the synthesizing behavior, grain morphology, and grain size of mullite ceramics have been extensively investigated using silica-rich (Al_(2)O_(3)·SiO_(2)), stoichiometric (3Al_(2)O_(3)·2SiO_(2)), and alumina-rich (7.5Al_(2)O_(3)·2SiO_(2)) mullite precursor sols in aqueous system. Three kinds of mullite precursor sols were prepared by dissolution of three kinds of aluminum salts (aluminum nitrate enneahydrate, Al(NO_(3))_(3)·9H_(2)O; typeⅠ, aluminum chloride hexahydrate, AlCl_(3)·6H_(2)O; typeⅡ, and aluminum sulfate 14-18 water, Al_(2)(SO_(4))_(3)·14-18H_(2)O; typeⅢ) in the mixture of colloidal silica sol, respectively. The precursor pH of the sols was controlled to the acidic (pH □ 1.5 to 2), intermediate (pH □ 4.5 to 5) and basic (pH □ 8.5 to 9) conditions by the titration of ammonium hydroxide (NH_(4)OH). The synthesized aluminosilicate sols were formed under 20 MPa pressure after drying at 120℃ for 24hours, and then sintered for 3hours in the temperature range of 1100~1600℃. From TG/DTA analysis, total weight loss in the basic sample was larger than that of the acidic sample, which was associated with thermal decomposition by-products. In the case of typeⅠ and Ⅱ, synthesizing temperature of mullite phase was found to be above 1200℃ for pH □ 1.5 to 2, and above 1300℃ for pH □ 4.5 to 5 and pH □ 8.5 to 9 through X-ray diffraction (XRD) and Fourier transfer infrared spectroscopy (FT/IR) results, independent of composition. By the way, synthesizing temperature of mullite phase was found to be above 850℃ for pH □ 1.5 to 2, and above 1100℃ for pH □ 8.5 to 9 in the typeⅢ. The grain size of the synthesized mullite for pH □ 8.5 to 9 was larger than that for pH □ 1.5 to 2 in the overall heat-treated temperature. Aspect ratio of the mullite grains was increased with an increase of the silica concentration. It has been discovered that in an aqueous system the synthesis temperature of mullite strongly depends on the solubility and decomposition temperature of the aluminum salt used and that the pH of the initial sol and composition impact on the grain size and morphology of mullite, in addition to the homogeneity of mixture.
