NiFe alloy electroform has a great advantage over the pure nickel because of its excellent mechanical properties, low thermal expansion coefficient (Invar) and high magnetic permeability (Permalloy). Therefore if NiFe alloy can be substituted for conventional nickel electroform such as micro mould and stamper, the durability and the precision moulding capability could be significantly improved. Also NiFe alloy is a good candidate material for magnetic MEMS devices such as microactuator, sensor, micromotor and microvalve. However internal stress control is very important especially in alloy electroforming, because excess stress can cause buckling and distortion of the precision parts. In this study, stress free NiFe electroform up to 1mm thickness was developed for the purpose of applying to MEMS parts, micromould insert, LCD stamper, and shadow mask, etc. Alloy plating bath was based on nickel sulfate and ferrous chloride. Plating temperature was 50℃ and the current density was 20㎃/㎠ but the ferrous chloride was added up to 9g/l. And the deposit composition, hardness, internal stress, microstructure of NiFe electrodeposit were examined. Also the initial composition the plating solution was continuously compensated by adding iron ion, water, stress reducing agent and pH adjusting agent. Therefore thick homogeneous NiFe alloy with zero internal stress was successfully achieved. It was found that the amount of Fe content in the deposit increased with increasing amount of ferrous chloride concentration in the plating solution. Deposit Fe content varied from 14 to 60wt%. The hardness was increased up to 550Hv at 35wt% of Fe. XRD analysis showed that NiFe alloy up to 60wt% of iron was solid solution phase of γ. The grains sized was decreased with increasing iron content. And severe line broadening was observed beyond 50wt% of Fe. Internal stress increased with increasing amount of ferrous chloride in the plating solution. Therefore stress reducing agent was prerequisite for thick electroform. Stress free and thick NiFe electroform was obtained in the plating solution containing 1g/ℓ of ferrous chloride and 0.1g/ℓ stress reducing agent. Its tensile property was significantly improved. UTS, yield strength and ductility were 239ksi, 145ksi and 3.6%. UTS is about 2.5~ 3 times of pure nickel electrodeposit.
