Winding is an integral operation in almost every roll to roll systems. A centrewound roll is one of the suitable and general schemes in a winding mechanism. In general, a quality of wound roll is known to be related to the distribution of in-roll stresses. Especially, a radial stress in a wound roll is beneficial because they hold the roll together. However, improper internal stresses within a centre-wound roll can cause damages such as buckling, spoking, cinching, etc. Specially, a stress distribution in a wound roll would be much more important factor to fabricate high quality and precision products in e-Printing industry because an excessive radial stresses in a wound roll may deteriorate the performance of e-Printing goods (e.g., RFID tag, electronic circuit, , MLCC, etc). Winding tension is known to be one of major factors which affect the in-roll stress. It is therefore necessary to analyze the relationship between taper tension profile in a winding process and internal stress distribution within the centre-wound roll to prevent winding failure and to sustain high quality of the printed materials. It is hard to compensate for undesirable winding roll shapes such as starring, buckling, and telescoping, because a winding is the final process in a roll to roll system and has no feedback control mechanism to correct winding roll shape directly during winding operation. An optimal taper tension profile and the accurate control of it in a winding section is one way to shape the fail-safe in-roll stress distribution of a wound roll. There are two major defects in a wound roll. The one is a telescoping and the other is a starring problem. In this study, the mathematical model for the telescoping due to tension distribution in cross machine direction was developed, and the model was verified by experimental study. A new method for generating the optimal taper tension profile was developed, while aiming for designing high quality wound rolls. A new logic to determine the proper taper tension profile was designed by combining and analyzing the winding mechanism which includes the stress model in a wound roll, nip induced tension model, relationship between taper tension profile and telescoping, relationship between taper tension type and internal stress distribution. An automatic method of generating advanced taper tension profile is not only to optimize radial stress distribution but also to minimize lateral movement of a web (telescoping). Numerical simulations and experimental results show that the proposed method is very useful for determining the desirable taper tension profile during the winding process and preventing defects of winding roll shape such as telescoping, starring.
