Vertically aligned carbon nanotube (CNT) forests grown on a substrate have shown an excellent promise of applications spanning a wide range of fields such as high-strength fibers, electromechanical actuators, field emitters, strain sensors, supercapacitors, fuel cells, etc. Some of the applications mentioned above use CNT yarns spun from vertically aligned CNT forests because a form of yarn is often more advantageous in constructing macroscopic CNT devices or in fully utilizing the inherent characteristics of CNTs such as high tensile strength and Young’s modulus, superior electrical and thermal conductivities of CNTs. CNT yarn spinning has been realized, thanks to the super-aligned tall CNT forests. It has been known that water removes amorphous carbon coated over catalysts or inhibits Oswald ripening of catalysts, enhancing the activity and lifetime of catalysts to cause supergrowth of CNTs. For the mass production of yarns spun from vertically aligned CNTs, it is important to reduce a period of time of growing the mm-tall CNTs as much as possible, desirably to a couple of tens of minutes for practical applications. This study systematically investigated the effect of the CVD process parameters on the CNT growth such as catalyst thickness, Al underlayer thickness, a period of annealing time, flow rates of carrier gases (Ar and H2) and feedstock (C₂H₂), and water content. CNTs were grown up to ∼1.75 mm for 10 min at the optimum CVD growth conditions such as temperature of 800 °C, 1-nm-thick Fe catalyst, 30-nm-thick Al underlayer, H₂ flow rate of 180 sccm, annealing for 20 sec., and C2H2 flow rate of 20 sccm. By adding water vapor of 63 ppm during the synthesis, we could grow CNTs as tall as ∼2.1 mm for a short period of time of 10 min. The growth rate of our CNTs (210 μm/min) seems to be one of the fastest ones for the several-mm-tall CNTs, compared to the previous reports on super-grown CNT forests. We think that such a fast growth rate may be attributed to a use of Al rather than Al₂O₃ as an underlayer underneath catalysts or a use of low pressure rather than atmospheric pressure for CVD process.
