Potential applications are transparent armors, infrared domes and windows, scratch resistant windows, etc. In this study, we report that highly transparent AlON could be obtained by pressureless reaction sintering of commercial Al2O3 and AlN powders instead of sintering of AlON powder. The ratio of AlN to Al2O3 was varied from 18.2 to 35.7 mol%. Addition of a small amount of MgO in addition to Y2O3 was helpful to achieve high transparency. The amounts of MgO and Y2O3 were fixed at 0.15wt% and 0.08wt% after preliminary tests. The powder mixtures were prepared by ball-milling for 24 h using alumina balls in ethanol and by drying in a rotary vacuum evaporator. They were preformed into pellets of 17 mm diameter and 3 mm thickness using a unidirectional press, and then cold-isostatically pressed under a pressure at 275 MPa. The pellets were heat treated in a graphite furnace at 1660°C for 10 h and then sintered at 1970°C for 5 h in a flowing nitrogen gas atmosphere. The primary focus of this study was to understand the effects of heat treatment(1st sintering) on transmittance and to investigate the effects of the ratio of Al2O3 and AlN on sintering behavior, transmittance and mechanical properties. 1st sintering at 1650°C for 10 h resulted in a high density and eventually high transmittance after the 2nd sintering at 1970°C. The reason for the high density after 1st sintering was that densification of the mixture of Al2O3 and AlN was much faster than that of AlON. However, Without the 1st sintering at 1650°C, the transmittance after sintering at 1970°C was lower because premature formation of AlON before densification made it difficult to obtain a high density. The transmittance was maximized when "x" was 2.5 (21.7 m/o AlN) owing to the increased Al3+ vacancies. Further lowering of "x" induced the formation of the φ'-AlON phase, which reduced the transmittance. The highest in-line transmittance at the light wavelength of 632 nm for a 1.5 mm thick specimen was 84.5% when "x" was 2.5 and 2-step sintering was performed at 1660℃ for 10 h and then at 1970℃ for 5 h. When "x" was lowered from 4.0 to 2.5, the mechanical properties (strength, hardness and fracture toughness) of AlON tend to decrease by 10 to 20%.
