Aluminum-Silicon based die-casting alloys have been widely used in casting industries because of their excellent casting capabilities and comparatively good mechanical properties. Although addition of silicon as an alloying element to aluminum is beneficial for castabilities and corrosion resistance, it significantly reduces the conductivity. In this research, silicon content was restricted to a comparatively low level or completely eliminated for higher conductivity. And then Si, Mg, Fe, Ni and Zn alloy elements were added to compensate for reduced strength and castability. As a result, Al-Fe-Si-xMg, Al-Zn-xFe-ySi, Al-Fe-xSi and Al-Fe-xNi systems were designed. And their conductivity, tensile properties and castability was investigated. Experimental alloys were metled by induction furnace into a graphite crucible. Thermal analyses, such as Differential Thermal Analysis(DTA), Differential Scanning Calorimetry(DSC) and Cooling Curve Analysis(CCA), were used to investigate the solidification characteristics of alloys. Electrical conductivity was evaluated by a contact type tester and tensile tests with cast specimens were carried out at room temperature according to ASTM B 557M. The microstructural analyses were performed using a optical microscope, SEM-EDS and XRD. In order to evaluated the castabilities, hot tear resistance and fluidity were conducted. The electrical conductivity of all alloys were a little reduced by the alloying elements addition, but it is still significantly higher than those of conventional casting alloys. Generally, the fluidity was found in reverse proportion to the solidification range. but, the fluidity of Al-Zn-xFe-ySi alloys was also affected by the formation of the second phase during solidification. In Al-Zn-xFe-ySi alloys, two types of AlFeSi phase were formed depending on the Fe and Si contents. The fluidity were decreased with increasing the amount of β-AlFeSi phase. Hot tear resistance was also related to solidification range. but it was complicatedly influenced by second phase, residual liquid, grain size etc. For example, in the Al-Fe-xSi alloys, hot cracking susceptibility was mainly affected by critical temperature range and the amount of residual liquid at the end of solidification. Regardless of the alloy systems, with increase of alloy elements the tensile strength tends to improve, while the ductility reduces.
