With the rapid population growth and increase of industrial activity, the worldwide production and consumption of plastics has increased every year. In Korea, the annual generation of plastic waste amounts to about 5.5 million tonnes and the amount of recycling adds up to 2.8 million tonnes in 2012, which indicates around 50 % of recycling rate. Most of the plastic waste has been disposed by landfill and incineration, which causes many problems in the perspective of environment. Therefore, Korea as well as developed countries has been researching various eco-friendly technologies for plastic waste disposal. Gasification, one of thermo-chemical conversion processes, is a promising alternative for plastic waste treatment. Gasification as a partial oxidation reaction converts plastic waste into a combustible producer gas mainly composed of hydrogen, carbon monoxide, carbon dioxide, methane, and low molecular weight hydrocarbons. Producer gas obtained from gasification can be used not only to generate electricity in gas engines, turbines or fuel cells, but also to produce chemicals that are useful as synthetic feedstock for methanol and hydrocarbons. However, the removal of organic (tar), inorganic (HCl) impurities, and particulates in producer gas should be considered for application of producer gas.
In this study, gasification of mixed plastic waste was carried out and attempted to suggest effective alternatives for tar and HCl removal. The gasifier used in the experiments was a new type of two-stage gasifier, consisting of a bubbling fluidized bed and a fixed bed connected in series, to remove tar efficiently. The two-stage gasifier used in this study is characterized by not only applying tar-cracking catalysts as a fluidized material, but also using same or different types of catalysts (or additives) to reduce tar in producer gas. Air was used as an oxidizing agent in all gasification experiments. The notable operational factors in this study for tar removal were the kind of bed materials, equivalence ratio (ER), type of distributor, introduction of steam, and using a Ni-plated distributor. In addition to tar removal in producer gas, a variety of attempts for suppression of coke formation caused by the reaction among tar compounds were also investigated in this study.
The entire work of this study is composed of three parts. The first part was a set of experiments using calcined dolomite as the fluidized bed material. In addition to calcined dolomite, activated carbon as the tar-cracking additive in the fixed bed was used to obtain low-tar producer gas. In this part, the effects of the calcined dolomite, ER, amount of activated carbon, and temperatures of the upper- and lower reactor (a bubbling fluidized bed and a fixed bed) on the composition of producer gas and the amount of tar generated during gasification were investigated. When calcined dolomite as the bed material and 900 g of activated carbon were applied, the tar content in the producer gas was very low, indicating 20-160 mg/Nm3. The total tar amount was about 96 % less than that obtained with only silica sand as the bed material and without activated carbon in the fixed bed. When the amount of activated carbon increased from 0 to 900 g using calcined dolomite as the bed material, the concentrations of H2 and CO in the producer gas increased sharply from 14.9 to 26.1 vol% and from 9.4 to 16.8 vol%, respectively. The maximum Lower Heating Value (LHV) of the producer gas was about 13.4 MJ/Nm3 in this part.
Second, natural olivine as the fluidized bed material was used in the experiments of this part. The effects of the use of an activated carbon filter, and the removal of an electrostatic precipitator (EP) from the process on the gas composition and tar amount generated were investigated to improve economic feasibility and efficiency. Furthermore, the effects of the ER, the type of distributor, and the use of steam on the coke removal were examined. As a result, the tar content in the producer gas was 3 mg/Nm3, achieving about 96 % total tar removal efficiency, and H2 concentration was 25.5 vol% with the application of 1500 g of activated carbon and steam. The injection of steam was verified to improve H2 production significantly as well as tar removal. The LHVs of the producer gases obtained with the natural olivine and activated carbon at ERs of about 0.31 were in the range of 5.3-6.2 MJ/Nm3. In the experiments which were performed without EP, the tar contents in the producer gases and total tar removal efficiency were 3-296 mg/Nm3 and 96-98 %, respectively. This result revealed that most of tar was removed in the gasifier, not in the EP.
Finally, the effects of the combination of natural olivine as the fluidized bed material and activated carbon with other additives (calcined dolomite or calcined zeolite) for tar cracking, as well as a Ni-plated distributor instead of a stainless steel distributor located between the lower and upper reactors were investigated. In the experiments, the maximum tar removal efficiency reached 98.2 %, and the LHVs of the producer gases were in the range of 6.1-9.0 MJ/Nm3. The activated carbon as the tar removal additive seemed to be excellent, and the increase in the activated carbon amount led to enhanced H2 production, as well as decrease in tar production. The Ni-plated distributor was found to be effective for tar removal. The application of calcined dolomite in the tar-cracking zone and the use of steam as a fluidizing medium resulted in a high rate of HCl removal. The minimum HCl concentration in the producer gases was under 1 ppm.
To summarize, the producer gases generated in the experiments with the two-stage gasifier were very clean in terms of tar and HCl contents, and appeared to be suitable for use as a fuel for devices that require clean gas, such as internal combustion engines. A further investigation with the two-stage gasifier, such as a long-term operation, however, seems to be needed for the commercialization of plastic waste gasification.
