Powder metallurgy (P/M) steels, which satisfy both requirements of high mechanical performances and a complex design, are getting attention over automo-tive industries. Relatively large fraction of pores, which is one of the inherent na-tures of P/M steels, affects phase transformation and mechanical properties of P/M steels. However, in depth research toward the field has not been made. In this study, the combined effects of alloy compositions and porosity on the phase trans-formation and mechanical properties of P/M steels were investigated. The sintered compacts were fabricated by three steps of preparing powder, cold pressing and sintering. First, water-atomized powders with four different compositions (i.e., car-bon steels, Astaloy 0.85Mo (Fe-0.85 wt% Mo), Astaloy CrL (Fe-1.5 wt.% Cr-0.2 wt.% Mo), and Astaloy CrM (Fe-3.0 wt.% Cr-0.5 wt.% Mo)) were admixed with graphite and lubricant. Second, green compacts with various porosities were pro-duced by controlling applied pressure during cold pressing. Finally, the final spec-imens were obtained by sintering the green compacts for 30 min at 1120℃ in mixed-gas (H2:N2=1:9) atmosphere. Microstructure of the sintered compacts was examined using an optical microscope (OM), an electron backscatter diffraction (EBSD), and a dilatometer. Mechanical properties of the sintered compacts were measured using a Rockwell hardness test and a uniaxial compression test. As a result, the effect of porosity, in the range from 0.05 – 0.25, was observed to be rel-atively minimal on the phase fraction in the sintered microstructure although the phase transformation was thought to be accelerated around pores. On the other hand, the presence of pores had a significant impact on the mechanical behaviors of the P/M steels; the hardness increases and work hardening rate decreases upon increasing the density of the sintered compact regardless of the composition, and it was more significant for the sample with softer phases (e.g., carbon steels). Although water-atomized Fe-based powders fabricated from Höganäs are widely used in automobile industries, these water-atomized powders have limita-tions in the solubility of alloying elements, which restrict the flexibility in alloy design of P/M steels. On the other hand, solid–state processes like mechanical al-loying are regarded as alternative methods for the generation of alloy P/M steel powders, and solubilities that are several orders of magnitude greater than equilib-rium have been known to be obtained in a number of Fe-based alloy systems using the mechanical alloying process. With this scope, we employed a mechanical al-loying process to test the potential to manufacture low–alloy CrL and CrM steel powders that have similar specifications to their water–atomized counterparts. First, water-atomized powders and ball-milled powders with a same alloy composition were prepared. Second, green compacts with a variety of density were produced by controlling applied pressure during cold pressing. Finally, the final specimens were fabricated by sintering the green compacts for 30 min at 1120 ℃ in mixed-gas (H2:N2=1:9) atmosphere. X-ray diffraction (XRD) showed that Mo and Cr are al-loyed in Fe after four cycles of planetary milling for 1 h at 150 RPM with 15 min pauses between the cycles (designated as P2C4 process). Furthermore, the meas-ured powder size was found to be similar to that of the water–atomized counter-parts according to both scanning electron microscope (SEM) images and laser par-ticle size analysis (LPSA). The P2C4–milled CrL showed similar hardness to that of water-atomized CrL, whereas the P2C4–milled CrM showed about 45 % lower hardness than that of its water-atomized counterpart. Water-atomized CrM consists of a well-developed lath-type microstructure (bainite or martensite), while a higher fraction of polygonal ferrite is observed in P2C4-milled CrM. This phase difference may cause the reduction of hardness in the P2C4–milled CrM, implying that the phase transformation behavior of specimens produced via P/M is influenced by the powder fabrication method.
