Over 40% of high-purity silicon is discarded as sludge waste consisting of silicon and silicon carbide produced during wafer slicing in semiconductor fabrication. A waste silicon sludge contains the silicon and silicon carbide, metal impurities, etc. Recovery of silicon particles from the waste silicon sludge and their application as anode materials for Li-ion batteries has been studied. The silicon particles were recovered from the waste silicon sludge by two methods after removal of metallic impurities by acid treatment. The first method was composed of two step processes: sonication for Si separation and centrifugation for Si recovery. The second method was one step process which was able to separate and recover the Si particles simultaneously by ultrasonic spray drying. The morphology, crystallinity, and particle size of as-recovered silicon particles were analyzed. Metallic impurities were effectively removed with a yield of 99.9% by acid treatment. When applied the sonication-assisted centrifugation process, the highest recovery of silicon particles was 83%. And when applied ultrasonic spray drying process, the maximum yield of as-recovered silicon was 78%. The morphology of as-recovered silicon particles with ∼0.4 ㎛ in diameter showed near spherical shape of the agglomerates. Ultrasonic spray drying process was relatively simple and quick to effectively separate and recover the silicon than the sonication-assisted centrifugation process. The Si-GR composites were fabricated with as-recovered silicon particles and graphene oxide. And then galvanostatic charge/discharge measurements for the electrochemical performance were conducted. When the Si-GR composites were fabricated, the as-recovered silicon particles were wrapped by crumpled graphene, through which its direct contact with the electrolyte solvent is avoided and the large volume expansion/contraction of Si is accommodated. Graphene-encapsulated Si composites of 1.4 ㎛ in average diameter were successfully prepared by aerosol process and heat treatment, and greatly improved performance of Li-ion battery anodes.
