As ultra-high strength steels(UHSS) are increasingly used to the auto-body part, the forming process suffers troubles such as the die deformation due to the remarkable increase of the forming load. The excessive die deformation causes the problems of the reduced fatigue life of the die, troubles in die spotting and the declined shape accuracy. Therefore, the it is required additional cost and time due to the unnecessary die modification and compensation procedure usually done with the trial-and-error method by an expert in the press shop. Such a unfavorable die deformation must be dealt with adequately before the process design stage especially in the cold stamping process of UHSS having UTS up to 1.5GPa. In this paper, the coupling scheme of forming and structural analyses is proposed to predict the safety of the die structure for the auto-body member with UHSS having the UTS of 1.5GPa. The finite element stamping analysis provides the contact force distribution between the tools and the blank, which is used as the load boundary condition of the structural analysis. The die structure is descretized with the three-dimensional solid elements and the detailed boundary conditions are applied to simulate the assembling each die part. From the analysis results of the die structure, the structural safety of the die is evaluated with information such as displacement and the von-Mises stress. The contributing effect of each die part on the overall tool deformation is quantitatively compared and it is concluded that the casting part can be designed in order to reduce the tool deformation. Also, the analysis result confirms the poor die spotting phenomena near the bottom dead center. The design guideline of the die structure is proposed especially for the rib structure in the casting part with the optimization scheme and the local reinforcement concept. The topology optimization is carried out to reduce the deformation amount with the effective increase of the die mass. Also, the contributing effect of the rib structure is investigated and the optimum rib thickness with the reasonable mass increase using the Taguchi method and the response surface method. The results in this paper fully explains that the proposed design guideline can be effectively utilized to the design of the die structure for stamping auto-parts with the ultra high strength steel.
