Increasing the toughness for damage-tolerant SiCf/SiC ceramic composites can be achieved by the presence of a weak interface on SiC fibers. Development of an economic and environment friendly process to form a uniform and homogeneous interface has always been a challenge. In this study, formation of PyC coating on SiC fibers in a commercially available SiC fabric was performed using two different process routes and precursor materials. Firstly, alternating and direct current electrophoretic deposition techniques were utilized with carbon black as a starting material. A suspension of carbon black nanoparticles with a mean particle size of 35 nm was stabilized by adjusting pH to 3 and 8 for DC-EPD and AC-EPD, respectively. DC-EPD was performed at 10, 20, 30 V for 30 and 60 minutes and AC-EPD was performed at 10, 15, 20 V for 30 and 60 minutes combined with ultrasonication. To compare and contrast the formation and properties of PyC coating, a simpler technique consisting of dipping and vacuum infiltration using phenolic resin suspension was also used. Phenolic resin with different amounts (5, 30, 50 and 70 wt. %) in methanol was used to obtain PyC coating of varying thickness. The coated SiC fabrics were then stacked to form SiCf/SiC composites using hot pressing. Based on the microstructural and fractography results of the composites after flexural testing, further optimization of the percent crystallization of phenolic resin as well as thickness of PyC coating were attempted. To induce crystallization in phenolic resin to PyC, calculated amounts of catalysts viz. Cu, Fe, Mg and Ni-nitrates (0, 1, 2 and 4 g) were added to methanol suspension followed by heat treatment at 600, 800, 1000, 1200 and 1500°C. A critical appraisal of the results were discussed in the light of process feasibility, composite density, tail extension and fiber pullout behavior were drawn for different sets of SiCf/SiC composites.
