본 논문에서는 최근 자동차 경량화에 있어서 필수 소재로서 다시금 큰 관심을 받고 있는 열가소성 탄소 복합재료를 제조하였고, 성능 개선을 위해 나노입자를 첨가하여 수지 함침성, 인장강도, 굽힘강도, 압축강도전단강도 등의 물성 향상에 대해 연구하고자 하였다. 먼저 현탁중합법을 이용하여 PVAc/CNT 나노복합 미립자를 제조하였으며, 이를 열가소성 수지와 친수성 재료로써 유동성 개선 특성을 가지고 있는 PVA/CNT 나노복합 미립자 함침 필름으로 제조함으로써 물리적 특성에 대하여 검토하고자 하였다. 열가소성 필름과 탄소섬유간의 계면 결합력을 향상시키기 위해 탄소섬유에 플라즈마를 처리하여 젖음성과 표면에너지를 관찰하였으며, 플라즈마 처리에 따른 계면접착력과 계면의 노치 크기에 따른 접착력 향상 검토를 위해 전산해석을 통한 분석을 진행하였다. 또한 나노미립자가 첨가된 열가소성 탄소복합재료 제조하기 위해 섬유 확사에 따른 이론적인 접근과 함께 spread tow 프리프레그 제조 및 이를 여러겹 적층한 복합재료의 성능을 평가하고 결과를 나타내었다.
PVA/CNT 나노복합 마이크로입자의 전구체인 PVAc/CNT 나노복합 마이크로입자를 CNT입자를 VAc에 혼입시켜 저온현탁중합법에 의하여 성공적으로 제조하였다. 혼입된 CNT 입자가 증가함에 따라 전환속도는 감소한다. 그러나 0.5wt.%의 CNT의 경우 중합온도 40℃에서 약 65%의 전환율이 증가하였다. SEM 분석 결과 PVAc/CNT 마이크로입자는 CNT 나노입자가 혼입된 상태에서 VAc의 in-situ 현탁중합에 의해 제조됨을 나타낸다. 또한 CNT입자가 마이크로입자의 표면 뿐만 아니라 코어 내부에도 잘 혼입되어 있는 것을 보여준다. 불균일계 비누화법을 이용하여 PVAc/PVA/CNT 나노복합 마이크로입자를 제조하여 1H-NMR 분석 결과 완전히 비누화된 나노복합 마이크로입자를 얻을 수 있었고, 혼입된 CNT 입자의 양이 증가할수록 PVAc 마이크로입자의 비누화도는 크게 증가하였다.
나노복합재 필름을 제조하고 진행한 실험은 다음과 같은 결과를 얻을 수 있었다. 권취속도가 증가할수록 복합재 필름의 탄소나노소재의 배향성이 증가하게 되므로 인장강도 및 인장탄성률이 증가하는 경향을 나타내었다. 하지만 복합재 필름의 연신율의 경우, 권취속도의 증가로 인해 복합재 필름의 결정성이 증가하게 되므로 권취속도가 증가할수록 연신율은 감소하는 경향을 나타내었다. PVA/CNT 나노복합필름의 물성의 CNT에 따른 물성을 분석한 결과 CNT의 질량분율이 5wt.%이상이면 CNT의 응집현상으로 인하여 물성이 3wt.%일 때 보다 감소하는 경향을 나타내었다. 하지만 PP/PVA/CNT 나노복합필름의 경우 PVA의 분산효과로 인하여 CNT의 질량분율이 5wt.%이상이더라도 물성이 3wt.%일 때 보다 증가하는 경향을 나타내었다. 그리고 압출성형기를 통한 복합재 필름의 제조 시, 압출방향과 수직방향에 대해 특성을 비교하였다. 압출방향으로 탄소나노소재가 배향되고, 이에 따라 인장강도 및 인장탄성률 면에서 압출방향에서 조사한 값이 수직방향에서 조사한 값에 비해 높은 것으로 나타났다.
플라즈마 처리가 탄소섬유의 표면에 미치는 영향을 알아보기 위하여 AFM, XPS 그리고 표면에너지 등을 측정하였으며 탄소/Nylon6 복합재의 물성분석을 위해 층간 전단강도 측정, 피로도 시험, 그리고 pull-out test를 진행하였고 그 결과는 다음과 같다. 플라즈마 처리(0s, 30s, 60s, 90s)에 따른 탄소섬유의 표면특성의 경우, 플라즈마 처리시간이 60s일 때 가장 많은 요철이 발생하여 표면적 값이 가장 높았고 가장 높은 히드록실기 조성비를 나타내었다. 하지만 60s이상 플라즈마 처리를 하게 될 경우, 히드록실기에 비해 상대적으로 안정적인 카르복실기가 형성되는 것을 확인하였다. 이를 통해 플라즈마 처리시간에 따라 히드록실기가 무조건적으로 증가하는 것은 아니라는 것을 확인할 수 있었다. 플라즈마 처리에 의한 표면에너지값의 경우 60s동안 처리하였을 때 히드록실기에 의하여 가장 높은 표면에너지가 나타났고, 90s동안 플라즈마 처리를 하였을 때 히드록실기에 비해 상대적으로 안정한 카르복실기가 생성되어 표면에너지가 오히려 감소한다는 것을 확인하였다. 플라즈마 처리 유무에 따른 탄소/Nylon6 복합재의 기계적 물성을 비교한 결과, 층간 전단시험과 pull-out test에서의 결과값이 플라즈마를 처리한 탄소/Nylon6 복합재가 플라즈마를 처리하지 않은 탄소/Nylon6 복합재보다 더 높게 나타났다. 이 결과를 통해, 플라즈마를 탄소섬유에 처리할 경우 생성된 히드록실기에 의하여 탄소섬유와 Nylon6 수지 사이의 계면접착력이 증가함을 확인하였다. 노치의 형상에 따른 접합력 해석은 structural analysis보다는 explicit analysis가 더 실제와 유사한 결과를 보여질 수 있음을 확인하였다. Explicit analysis결과 노치의 크기가 커질수록 접착면이 늘어나 더욱 높은 접착력이 일어남을 확인 할 수 있었으며, 노치의 높이가 높아지자 소재의 전단력이 적용하여 더 많은 면적에 고른 응력이 분포됨을 알 수 있었다.
복합재료 제조 시 함침성은 기계적 물성 향상에 중요한 영향을 주는 요소임을 확인하였으며, 점도를 낮추면서 물성을 유지하거나, 압력을 높이면서 기계적 무리가 가지 않을 시 함침성이 우수해져 기계적 물성이 좋아진다. 또한 연속 섬유 펼침 기술은 섬유강화 복합재료의 생산성과 제품의 품질 향상을 기대할 수 있도록 하며, 앞으로도 그 발전 가능성이 크다. 12K 탄소섬유 tow의 폭은 기존 보다 약 3배가 넓어졌고, 두께는 0.10mm에서 0.04mm로 2.5배 줄어들었다. 다시 말해, 탄소섬유의 직경이 7μm라고 가정하면 하나의 tow에 섬유 층이 2배 이상 축소되었음을 의미한다. 열풍과 롤러의 물리적으로 섬유를 펼쳐줌으로써 나노복합 Nylon6 수지가 좀 더 쉽게 섬유 사이를 침투할 수 있기 때문에 미 함침 지역을 줄임과 동시에 기계적 물성을 향상시킨 결과를 얻었다. Spread tow를 사용한 복합재료의 기계적 특성이 기존의 탄소섬유 tow를 사용한 것이 인장강도, 굴곡강도가 더 높은 경향을 나타내었다. 이렇듯, spread tow를 사용하면 기존 tow 프리프레그를 사용한 것보다 얇은 프리프레그로 여러 장 적층할 수 있기 때문에 섬유와 섬유간의 계면력이 향상되어 최고의 물성이 발현된다. 결과적으로, 적층 복합재료에서 층의 두께는 기계적 특성을 제어하는 주된 역할을 하므로 궁극적인 복합재료를 제조하기 위해서는 함침도를 향상시켜 기공을 최소화하는 것이고, 이를 위해서는 함침 깊이 다시 말해 두께가 얇을수록 물성이 좋음을 확인하였다.

In this study, Synthesis of nano/thermoplastic hybrid films and their applications technologies for carbon composite were studied. In chapter 1, Poly(vinyl acetate) (PVAc)/poly(vinyl alcohol)/carbon nanotube (CNT) nanocomposite microspheres with a core/shell structure were prepared by heterogeneous saponification of a PVAc/CNT microsphere suspension polymerized for the first time. We investigated the effects of various polymerization conditions on the conversion of vinyl acetate (VAc) into PVAc, such as time, temperature, and CNT concentration. The results indicated that the rate of polymerization decreased with CNT addition. In addition, the time and temperature had significant effects on the polymerization rate, and it was difficult to obtain higher conversion of VAc into PVAc at lower temperature and time. However, 65% conversion could be achieved despite the presence of CNTs at low temperature for a polymerization time of 25 h. Field-emission scanning electron microscopy was performed to examine the CNT distribution in the PVAc microspheres, and the results revealed that CNT particles were completely inserted into the polymer matrix, indicating that PVAc/CNT microspheres could be prepared by in situ suspension polymerization. The detailed structure of the PVAc/CNT microspheres was determined using X-ray diffraction analysis, and the results suggested that CNTs were inserted into PVA microspheres, and PVAc/CNT nanocomposite microspheres were successfully prepared with 0.5 wt.% CNTs. The effects of various CNT concentrations on the degree of saponification of PVAc were examined using optical microscopy at various saponification times, and 1H-NMR results indicated that the saponification rate increased significantly with increasing CNT concentration and that almost fully saponified PVA microspheres were obtained in the presence of 0.5 wt.% CNTs for a saponification time of 120 h.
In chapter 2, Polypropylene(PP)/multiwalled carbon nanotubes(MWCNT) nanocomposites films and PP/poly(vinyl alcohol)/CNT nanocomposites films were prepared through melt mixing method by the extruder. The PP/CNT and PP/PVA/CNT nanocomposites films, which contain MWCNT, were prepared for a material property test. We researched on a tensile modulus, ultimate strength and elongation for PP/CNT nanocomposites films. The effects of take-up speed of the extruder on the mechanical and chemical properties of the PP/CNT and PP/PVA/CNT nanocomposties film were studied. It was found that the mechanical properties increased when take-up speed was increased.
In chapter 3, PAN-based Carbon fabrics were treated with plasma of argon and oxygen for surface modification, and the effect of plasma treatment on interfacial binding force of carbon/nylon 6 composites were investigated. Chemical changes on the surface of the carbon fiber to plasma treatment were studied by X-ray photoelectron spectroscopy(XPS) and atomic-force microscopy(AFM) was used to examine the surface morphology. Research on surface energy of carbon fiber with time of plasma treatment and mechanical test for carbon/nylon 6 composites were conducted. The functional groups such as hydroxy, carboxyl group was created on surface of carbon fiber with plasma treatment. It was found that the results of interfacial binding force improved as long as time of plasma treatment increased.

Also, the effect of the spread tow on the impregnation was investigated by Darcy’s law. Thickness of an unspread 12K carbon fiber tow is thinned by increasing the tow width from 7mm to 20mm. The Nylon6 film was used to stabilize and impregnate the spread tow, covering it into a partially consolidated prepreg : 12K carbon fiber spread tow/Nylon6 film. The laminate composites were fabricated from the prepreg and for comparison, the other laminate composite was produced from conventional tow prepreg of 12K carbon fiber/Nylon6 film. Consequently, the spread tow laminate composite exhibited lower void content and improved mechanical properties.
