Recently, various types of hole could be machined by die-sinking electrical discharge machining(EDM) with types of three-dimensional shape. In the production of a press die and mold, the process of making hole after quenching heat treatment was found a difficulty in conventional cutting due to the highly increased hardness of the product. One of the possible way to make hole shape, especially tap with thread, is to use die-sinking EDM in the industry. The process of hole machining by die-sinking EDM after heat treatment of quenching has been done in the die & mold industry recently, however the academic researches on die-sinking EDM of holes are rarely found. Forever, it was difficult to found the researches on die-sinking EDM for making taps. Die-sinking EDM of holes and taps was conducted according to the ability and arbitrary decision of workers in the industry. Therefore, academic researches on the die-sinking EDM of holes and taps are required highly demanded for satisfying the higher demand for the die & mold industry. Electrical discharge machining(EDM) does not cause physical contact between tool electrode and workpiece, compared to the conventional machining which makes physical contact between tools and workpiece to make a product, and the surface of the EDMed workpiece according to the concentration of ultra high temperature heat by spark to melt and evaporate can be obtained regardless of workpiece strength and hardness. Therefore, there is an advantage that it is possible to machine products such as various new materials, hard metals, high hardness alloys, after heat treatments, which are difficult to machine by conventional machining method if the workpiece is electrically conductive. In this study, die-sinking electrical discharge machining(EDM) of holes and taps are conducted for academic research using heat treated, cold worked tool steel which is widely used for press mold production. The surface properties and shapes of the workpiece are observed and analyzed by according to the electric machining conditions such as the pulse-on time of the peak current and the discharge current. The influence of mechanical processing conditions, such as presence or absence relationship of flushing hole and the change of electrical discharge number are observed and analyzed. The planning of analysis of all experiments are done by the design of experiments(DOE). The peak current, pulse-on time, and flushing hole factors have an influence on the characteristics of electrical discharge hole surface and electrical discharge tap shape. The most influential processing parameter is the peak current. The contributiveness of the peak current of the characteristics is 79.52% in the case of through hole processing, 87.59% in the case of blind hole processing, 75.77% in the case of through hole tap electrical discharge machining and 72.22% in case of blind hole tap electrical discharge machining. Also, the pulse-on time and peak current values resulted in processing with a single discharge energy increase so as to roughen the surface of the electrical discharge hole and so as not to precise the shape of the electrical discharge tap. Moreover, the electrode with the flushing hole to make chip discharge smoother improves the electrical discharge hole surface and tap shape. The larger the peak current value, the more the discharge crater, molten layer, eluted particles, micro crack etc. are distributed on the surface by electrical discharge machining. As a result, pulse-on time of 130 μs, peak current 14.2 A and electrodes with flushing hole could obtain the best electrical discharge hole surface and tap shape for die-sinking electrical discharge machining of cold working tool steel.to precise the shape of the electrical discharge tap.
