Differential assembly mainly in automotive gearbox is one of the key components in power transmission components which must overcome thermal/mechanical cyclic load in high temperature and high pressure environment. This device is designed to withstand high impact input torque acting at start. Therefore, it is required to develop a technique for impoving the impact fatigue strength of the differential gear and the case. Generally, Differential Assembly is made of cast iron(FCD600), but it is required to reduce weight of driving parts for high fuel efficiency. In this study, by replacing the case with the aluminum alloy(A6061-T6) in the differential assembly, the fuel efficiency improvement and the durability were verified by weight reduction. First, the aluminum differential case was designed and the design was reinforced by finite element analysis. Second, based on the reinforced design, the prototype of the differential case was manufactured. It was confirmed that it was 52.9% lighter than the existing 2538g to 1344g. Third, the equivalent torque was obtained using the driving mode for evaluating the exhaust gas emission of the internal combustion engine vehicle to predict the fatigue life of the prototype. Fourth, considering that the plastic deformation limit is 80% of the plastic deformation limit, the S-N curve of the differential case was calculated considering the plastic deformation load, and it was confirmed that the safe design was made based on the equivalent torque applied to the differential case even in the case of 150 million cycles compared with the equivalent torque. As a result of the study, it was proved that the developed Aluminum Differential Case was lightened by more than 50%. It is also comfirmed that the durability applicable to the vehicle is satisfied. The differential case developed in this study is expected to contribute th the improvement of fuel efficiency by lightening the parts of the vehicle.
