금속 분말은 소결 공정, 열 스프레이, 화학 촉매, 3D 인쇄 및 고체 로켓 연료를 포함한 다양한 최종 제품을 생산하는데 사용되는 분말 야금 분야의 기본 물질 중 하나입니다. 이 금속 분말은 세 가지 방법 (화학, 기계 및 물리적)으로 각각 생산 될 수 있습니다. 그 중에 물리적 방법, 즉 가스 분무법은 순수하고 균질한 구형의 분말을 제조하는데 다른 방법과 비교하여 보다 양호한 수용성과 크기 분포, 대량 생산을 위한 잠재성을 가진다. 첫 번째 연구에서, 우리는 가스 분무법 동안 노즐 입구와 출구에서의 압력의 차이 때문에 분무 챔버 내에서 필연적으로 형성되는 충격에 대해 연구하였다. 이러한 충격의 역할은 아직 밝혀지지 않았으며 액적 크기를 줄이기 위한 분무 공정을 촉진하는지 방해하는지에 대해서는 알려지지 않았다. 본 연구의 목적은 가스 유동장에서 액적 크기에 대한 이러한 충격의 영향을 정량적으로 조사하는 것이다. 시뮬레이션을 수행하기 위해 강한 충격을 빈번히 발생시키는 환형 슬릿이 있는 수렴 발산 노즐과 충격 발생 없이 작동 할 수 있고 외부 팽창부가 있는 등엔트로피 플러그 고압 노즐이 사용되었다. 단일 입자 주입은 충격의 존재 및 부재시 분열 메커니즘을 이해하기 위해 유동장의 3 개의 서로 다른 지역에서 수행되었다. 또한 충격이 최종 입자 크기에 미치는 영향을 조사하기 위해 연속 주입도 수행되었다. 두 번째 연구에서는 안정된 분사를 위해 기체의 멜트팁 흡인 압력에 초점을 맞추어 용융 튜브에서의 흐름을 촉진하거나 방해하여 균열이 일어나기 전에 조기 응고를 일으켰다. 이 흡인 압력은 튜브 및 가스 노즐 구성뿐만 아니라 기체 상 변화에 따라 달라진다. 따라서 사전에 실험을 수행하지 않고 흡인 압력을 예측하기 위해서는 사전 예측 방정식이 필요하다. 이를 위해 무차원 수를 통합한 인공 신경망을 이용하여 예측 모델 방정식이 도입되었다. 그 후 이전의 실험 연구와 다른 노즐 구성 및 가스상에서의 흡입 압력 데이터를 사용하여 최종 예측 방정식을 작성하고 검증하였다. 기존의 가스 분무법 기술로는 저압에서 입자 크기를 줄이기에 충분하지 않았기 때문에, 세 번째 연구에서는 새로운 유형의 분말 보조 가스 분무 공정에 대한 시뮬레이션 연구가 도입되었다. 입자 크기를 줄이기 위해 가스 압력을 더 많이 소비하면 분무 공정의 에너지 효율이 떨어지고 비용이 많이 들게 된다. 따라서 기존의 HPGA 공정에서는 충분치 않았던 압력조건에서 입자 크기를 줄일 수 있는 새로운 가스 및 입자 유도 분무 공정이 도입되었다. ANSYS Fluent 16이 가스 및 입자 유도 분무 공정을 시뮬레이션하기 위해 사용되었다. UDF (사용자 정의 함수)는 Fluent의 기존 충돌 및 분열 모델 외에도 충돌 유도 분열를 도입하기 위해 개발되었습니다. 시뮬레이션 결과는 실험 결과를 통해 검증되었다. 이 후 용융 스테인레스 스틸을 질소 (N2) 및 고체 스테인리스 강 분말로 분무하여 분말의 속도 효과에 대한 연구를 실시하였다. 마지막으로, 외부 및 내부 혼합 노즐 모두를 비롯한 다수의 가스 분무 장치가 연구되었고 내부 혼합 유형이 적절한 입자 크기 (<10μm)를 생산할 수 있는 잠재력이 있음을 발견하였다. 따라서 우리는 MOC (특성법)을 사용하여 새로운 유형의 내부 혼합 노즐을 설계하여 가스 무화 (gas atomization) 동안 거의 충격이없는 유선형과 흡입 압력의 효과적인 사용을 보장하였다. 최종 입자 크기는 더 낮은 작동 압력에서 10μm 미만으로 감소되었다.

Metal powders are one of the fundamental substances in the field of powder metallurgy, to produce variety of end products that includes sintering processes, thermal sprays, chemical catalysts, 3D printings and solid rocket fuels. These metal powders can be produced by each of three different types of methods (chemical, mechanical and physical). Among these methods, the physical method, i.e., gas atomization, have better acceptance compare to other methods for its spherical, pure, homogeneous powders, better size distributions, and potentiality for mass production. In our first work, we studied about shocks, which are inevitably formed within the atomization chamber, owing to the difference in the pressures at the nozzle inlet and the exit during gas atomization. The role of these shocks remains to be elucidated, and it is not known whether they promote or hinder the atomization process for reducing the droplet size. The purpose of this study was to investigate quantitatively the effects of these shocks in a gas flow field on droplet size. Two types of conventional nozzles were employed for the simulations performed: an annular slit nozzle with converging and diverging parts, which often produces strong shocks, and an isentropic plug nozzle with an external expansion part, which can operate in the absence of shocks under high-pressure conditions. Single-particle injection was performed from three distinct regions in the flow field, in order to understand the breakup mechanism in the presence and absence of shocks. Further, continuous injection was also performed, in order to examine the effects of the shocks on the final particle size. In second study, we focused on melt tip aspiration pressure of gas that either encourages the melt flow for steady atomization or hinders it from the melt tube and causes early solidification prior to breakup properly. This aspiration pressure varies depending on the melt tube and gas nozzle configuration as well as the change of gas phase. Thus, a priori prediction equation is needed to anticipate the aspiration pressure without conducting an experiment beforehand. For this purpose, a prediction model with an equation is introduced by Artificial neural network incorporating dimensionless numbers. The aspiration pressure data at different nozzle configuration and gas phase from the previous experimental study were used to build and validate the final prediction equation. In our third task, a simulation study of a new type of gas-solid two phase atomization process was introduced, as the conventional gas atomization technique was not sufficient enough to reduce the particle size at lower pressure. The higher consumption of gas pressure to get the more reduced size particle, make the atomization process less energy efficient and costly method. A new gas and particle induced atomization process is introduced to achieve reduced particle size at the same pressure where traditional HPGA processes are failed to produce. ANSYS Fluent 16 was implemented to simulate the gas and particle induced atomization process. An UDF (user defined function) was developed to introduced collision induced breakup in addition to the existing collision and breakup model of Fluent. The simulation results were validated by experimental result. The effect of particle density was checked using different solid materials and higher densit was found to be the best to reduce the particle size more. Later, molten Stainless steel was atomized by nitrogen (N2) and Solid stainless-steel powder to give parametric study on the effect of powder flow rate. Finally, we studied a number of gas atomizer (both external and internal mixing nozzle) and found out that the internal mixing type have the potential to produce the particle size (<10μm). So, we decided to design a new type of internal mixing nozzle using MOC (Method of characteristic) to ensure almost shock free streamline and effective use of aspiration pressure during gas atomization. The final particle size reduced to less than 10μm at lower pressure. Later a comparison between internal mixing nozzle and external mixing spike nozzle was check regarding the injection spray pattern and final particle size.
