Abstract A stack is a study of dimensional relationships within a part or assembly. When a designer or engineer calculates a stack, he or she is calculating the maximum or minimum of part clean-up stock, part tolerances, part flow areas, part wall thickness, part travel and space available for a part. But the important of stacks goes far beyond that strictly technical definitions. Stacks are vital to the very essence of the design process, and skill at calculating stacks is the mark of a truly able and professional designer or engineer. To understand the importance of stacks to the design process, one must understand the nature of design itself. In our work we have no doubt encountered successful designs, mediocre designs, and poor designs. We have probably discovered that a successful design creates a product that contains parts that fit together well, performs desired functions efficiently, maximize tolerances to create a cost effective manufacturing part. Stacks helps us create these successful designs because properly executed stacks are really a critical, disciplined study of the design from the viewpoint of form and function, design and manufacturing. Moreover, stacks bring logic and order to a process which is commonly governed by intuition and gut feel. The stack skills could show how to optimize part tolerances. This process helps us create designs that are not only optimal from a design and function point of view, but are also optimal from a manufacturing point of view. Including manufacturing in the design process facilitates simultaneous engineering; it lowers capital equipment, tooling, and shortens cycle time. But optimizing part tolerances is just one of the ways that can help us benefit our organization. Stacks help us do increase our understanding of part function, discover and resolve problems on paper rather than in prototype or production, make intelligence design decisions, evaluate proposals and change requests, increase our understanding of geometric tolerancing.
