The objective of this study is to evaluate the performance of zeolite Y as a heterogeneous catalyst for the synthesis of bisphenol F from small amounts of phenol and formaldehyde. The effects of the SiO2/Al2O3 ratio of zeolite Y and phosphotungstic acid (PTA) loading on the bisphenol F synthesis reaction were investigated. The physical and chemical properties of the zeolite catalyst were analyzed, and the reaction conditions for the synthesis of bisphenol F in a batch reactor were optimized. To enable use in scaled-up processes, various binders were added to powder-type zeolite Y and then molded into pellet-type. The possibility of regeneration and reuse of the pellet-type catalyst was confirmed using a batch reactor equipped with a catalyst-basket. Lastly, the effect of space velocity on the synthesis reaction of bisphenol F and catalyst life in a fixed-bed reactor filled with a pellet-type catalyst was investigated.
The synthesis of bisphenol F in the batch reactor was more influenced by the specific surface area of the catalyst than the SiO2/Al2O3 ratio of the zeolite Y catalyst. Accordingly, zeolite Y (SiO2/Al2O3 = 80), which has the largest specific surface area among the powder-type zeolite Y catalysts, was selected as the optimal catalyst. Loading PTA on Y(80) increases formaldehyde conversion, but when the amount of PTA loaded exceeds 10 wt%, it no longer affects the reaction activity. Because changes in stirring speed do not affect bisphenol F yield, the reaction rate of bisphenol F synthesis using a zeolite Y catalyst depends on internal mass transfer or surface reaction rather than external mass transfer. As the reaction temperature increased, formaldehyde conversion increased, so 110°C was selected as the optimal reaction temperature. Additionally, as the catalyst/formaldehyde ratio increases, the yield increases.
The effect of the content of organic and inorganic binders added to form pellet-type zeolite Y catalyst on the synthesis of bisphenol F was examined. The pellet-type catalyst molded using 5 wt% of alumina sol and 5 wt% of silica sol as inorganic binders in zeolite Y has the largest specific surface area and the largest amount of acid among the pellet-type catalysts manufactured in this study. This catalyst showed the best activity in the bisphenol F synthesis reaction using a batch reactor equipped with a catalyst basket. Regeneration and reuse experiments of the waste catalyst deactivated during the reaction process were repeatedly performed. The lowest calcination temperature required for regeneration of the deactivated catalyst was found to be over 400°C. A pellet-type catalyst was installed in a fixed-bed reactor and a continuous reaction experiment was performed. When the space velocity (LHSV) increases, high boiling point by-products block the pores of the catalyst or cause fouling on the surface of the active site, causing rapid deactivation of the catalyst. The lower the space velocity (LHSV), the higher the formaldehyde conversion and BPF yield. Under the condition of LHSV of 1 h-1, the activity of the catalyst was maintained until the time-on-stream was 330 min. Therefore, it is confirmed that the pellet-type zeolite Y catalyst has potential as a heterogeneous catalyst for bisphenol F synthesis reaction.
