A heat exchanger including a header having a plurality of header openings with rigid tubes that may be made of plastic are inserted in the openings. The tubes are sealed to the header to prevent leakage between the header and the tubes to prevent water and air leakage between the wet, scavenger air stream flowing through the tubes and a dry air stream flowing around the tubes. A method of making the heat exchanger includes providing the openings with a flange and uses an interference fit between the rigid heat exchange tubes and the header openings. A self-leveling sealant may be used to seal the heat exchanger tubes to the header using, for example, a paint roller and/or a paint sprayer.

A heat exchanger for an indirect evaporative cooling unit, comprising: a header having a plurality of openings therethrough, each of the openings having an inwardly rolled edge forming a flange; and a plurality of rigid tubes inserted in the openings and sealed to the header,

What is claimed is: 1. A heat exchanger for an indirect evaporative cooling unit, comprising: a header having a plurality of openings therethrough, each of the openings having an inwardly rolled edge forming a flange; and a plurality of rigid tubes inserted in the openings and sealed to the header, wherein the structure of the plurality of rigid tubes and header allows water and air to flow through at least one of the plurality of rigid tubes simultaneously. 2. The heat exchanger of claim 1, wherein the header is comprised of a metal having a thickness of about ⅛ inch. 3. The heat exchanger of claim 1, wherein the header is comprised of aluminum. 4. The heat exchanger of claim 1, wherein the rigid tubes have a wall structure that allows transverse wall movement when an interior pressure of the tubes is increased. 5. The heat exchanger of claim 1, wherein the rigid tubes have a wall structure that allows transverse wall movement of about 0.025 inches when an interior pressure of the tubes is increased. 6. The heat exchanger of claim 1, wherein the rigid tubes have a wall structure that allows transverse wall movement when an interior pressure of the tubes is increased by about 0.5 inches of water column pressure. 7. The heat exchanger of claim 1, wherein a cross-section of a rigid tube has an essentially ovoid shape. 8. The heat exchanger of claim 1, wherein the rigid tubes have an external chord length of about 3 inches. 9. The heat exchanger of claim 1, wherein the rigid tubes have an external width of about 0.375 inches. 10. The heat exchanger of claim 1, wherein the rigid tubes have a wall thickness of about 0.020 inches. 11. The heat exchanger of claim 1, wherein the rigid tubes have an internal web structure to flexibly maintain tube dimensions. 12. The heat exchanger of claim 1, wherein the rigid tubes are sealed the header plate by an adhesive. 13. The heat exchanger of claim 1, wherein the rigid tubes are sealed to the header plate by a self-leveling liquid. 14. The heat exchanger of claim 1, wherein the rigid tubes include grooves formed on an inner wall surface to provide increased surface area and reduce thermal resistance. 15. The heat exchanger of claim 1, wherein the rigid tubes include a rigidity enhancing feature. 16. The heat exchanger of claim 1, wherein the rigid tubes are comprised of a plastic material. 17. The heat exchanger of claim 16, wherein the material comprises polyvinylchloride. 18. The heat exchanger of claim 1, wherein the rigid tubes comprise corrosion resistant polymers having a fire and smoke retardant rating that meets or exceeds UL94 V-O or V-1 rating. 19. The heat exchanger of claim 1, wherein the rigid tubes have an angle at a bottom end portion. 20. The heat exchanger of claim 19, wherein the angle is cut longitudinally and transversely at the bottom end portion. 21. The heat exchanger of claim 19, wherein the angle is approximately twenty-thirty degrees from horizontal. 22. An indirect evaporative cooling unit including the heat exchanger of claim 1. 23. An indirect/direct evaporative cooling unit including the heat exchanger of claim 1. 24. A method of forming a heat exchanger, comprising: providing rigid heat exchanger tubes; providing at least one rigid heat exchanger header with openings sized to fit the rigid heat exchanger tubes; providing flanges for the header openings; fitting the rigid heat exchanger tubes into the header openings; locating an edge of the rigid heat exchanger tubes to be substantially flush with an exterior surface of a header; sealing the heat exchanger tubes and at least one header; and flowing water and air through the rigid heat exchanger tubes to exchange heat. 25. The method of claim 24, further comprising adding a feature to the flanges to increase their rigidity. 26. The method of claim 24, wherein at least some of the heat exchanger tubes are made of plastic.
