This invention relates to a formulation with the addition of low density additives of volcanic ash, hollow ceramic microspheres or a combination of microspheres and volcanic ash or other low density additives into cementitious cellulose fiber reinforced building materials. This formulation is advantageously lightweight or low density compared as compared to current fiber cement products without the increased moisture expansion and freeze-thaw degradation usually associated with the addition of lightweight inorganic materials to fiber cement mixes. The low density additives also give the material improved thermal dimensional stability.
What is claimed is: 1. A formulation used to form a building material, comprising: an hydraulic binder in the form of cement; about 5% to 80% of the formulation by weight of the hydraulic binder; not greater than about 80% of the formulation by weight of an aggregate; water; cellulose fibers, where
What is claimed is: 1. A formulation used to form a building material, comprising: an hydraulic binder in the form of cement; about 5% to 80% of the formulation by weight of the hydraulic binder; not greater than about 80% of the formulation by weight of an aggregate; water; cellulose fibers, wherein the cellulose fibers comprise greater than about 4% of the formulation by weight; and a low density additive, wherein the low density additive comprises volcanic ash, hollow ceramic microspheres, or combinations thereof, the composition of the low density additive is different from the composition of the aggregate, the low density additive is incorporated into the formulation in a quantity sufficient to lower the density of the building material to about 1.2 g/cm3 or less, and said quantity of low density additive maintains the moisture expansion of the building material at a level of about 0.17% or less. 2. The formulation of claim 1, wherein the aggregate is selected from the group consisting of silica, diatomaceous earth, rice hull ash, blast furnace slag, granulated slag, steel slag, mineral oxides, hydroxides, and mixtures thereof. 3. The formulation of claim 1, wherein the low density additive lowers the density of the material to about 0.5 to 1.2 g/cm3. 4. The formulation of claim 1, wherein the low density additive lowers the density of the material to about 0.9 to 1.1 g/cm3. 5. The formulation of claim 1, wherein the median particle size of the low density additive is between about 20 and 120 μm. 6. The formulation of claim 1, further comprising a second low density additive. 7. The formulation of claim 6, wherein the second low density additive is a low bulk density calcium silicate hydrate. 8. The formulation of claim 7, wherein the formulation incorporates up to about 30% low bulk density calcium silicate hydrate. 9. A method of forming a low density building material, comprising: mixing a fiber cement formulation comprising about 5% to 80% of the formulation by weight of a hydraulic binder in the form of cement, not greater than about 80% of the formulation by weight of an aggregate, cellulose fibers, and a low density additive with water to form a slurry, wherein the low density additive comprises volcanic ash, hollow ceramic microspheres, or combinations thereof, the composition of the aggregate is different from the composition of the low density additive, and the cellulose fibers comprising greater than about 4% by weight of the fiber cement formulation; processing the slurry into a green shaped article; and curing the green shaped article to form the low density building material, and wherein the low density additive is added in a quantity sufficient to lower the density of the building material to about 1.2 g/cm3 or less and maintain the moisture expansion of the material at a level of about 0.17% or less. 10. The method of claim 9, wherein the aggregate is selected from the group consisting of silica, diatomaceous earth, rice hull ash, blast furnace slag, granulated slag, steel slag, mineral oxides, hydroxides, and mixtures thereof. 11. The method of claim 9, wherein the green shaped article is cured by autoclaving. 12. The method of claim 9, further comprising mixing further additives with the hydraulic binder, aggregate, fibers, low density additive and water to create the slurry. 13. The method of claim 9, further comprising mixing a second low density additive with the hydraulic binder, aggregate, fibers, low density additive and water to create the slurry. 14. The method of claim 13, wherein the second low density additive comprises a low bulk density calcium silicate hydrate. 15. The method of claim 9, wherein the low density building material has a density of between about 0.5 and 1.2 g/cm3. 16. The method of claim 15, wherein the low density building material has a density of between about 0.9 and 1.1 g/cm3. 17. A material for building products, comprising: a material formulation comprising about 5% to 80% of the formulation by weight of a hydraulic binder hydraulic binder in the form of cement, not greater than about 80% of the formulation by weight of an aggregate, water, cellulose fibers, wherein the cellulose fibers are greater than about 4% of the formulation by weight, and a low density additive, wherein the low density additive comprises volcanic ash, hollow ceramic microspheres, or combinations thereof, the composition of the low density additive is different from the composition of the aggregate, and the low density additive is added in a quantity sufficient to lower the density of the material to about 1.2 g/cm3 or less and maintains the moisture expansion of the material at a level of about 0.17% or less. 18. The material of claim 17, wherein the hollow ceramic microspheres are selected from the group consisting of natural and synthetic microspheres. 19. The material of claim 17, further comprising a second low density additive of fly ash. 20. The material of claim 17, wherein the aggregate is selected from the group consisting of silica, diatomaceous earth, rice hull ash, blast furnace slag, granulated slag, steel slag, mineral oxides, hydroxides, and mixtures thereof 21. The formulation of claim 1, wherein the ceramic microspheres have a multicellular internal morphology with one or more void spaces. 22. The formulation of claim 17, wherein the ceramic microspheres have a multicellular internal morphology with one or more void spaces.
