A portable electronic device may have a sealed connector secured within a device housing. The sealed connector may have a metal shell. A plastic contact housing may be insert molded within the shell. Conductive signal contacts may be laterally spaced in the contact housing. An elastomeric gasket may be assembled or compression molded onto the metal shell. Left and right metal brackets may be welded onto the metal shell to moisture-seal latch windows. A water-resistant sealing layer may be attached to the bottom plate of the metal shell to moisture-seal alignment rail windows. The sealed connector may be pressed against the device housing to place the gasket in a compressed state. The connector may be secured to the device housing by screwing down the metal brackets to a circuit board assembled within the housing while the gasket is in the compressed state.

1. A method of forming a connector having a shell and a plurality of conductive contact leads, comprising: with an injection molding tool, forming a contact housing by injection molding plastic into a mold cavity inside of the shell so that the plastic forms mechanical bonds with the shell, wherein forming the contact housing comprises forming reverse mating structures with the injection molding tool that are configured to prevent improperly oriented mating plugs from being inserted into the connector; andwith a compression molding tool, compression molding an elastomeric sealing structure onto the shell. 2. The method defined in claim 1 wherein forming the contact housing comprises injection molding the plastic around the plurality of contact leads. 3. The method defined in claim 1 wherein the contact housing comprises a plurality of contact holes, the method further comprising: after forming the contact housing, inserting each of the conductive contact leads into a respective one of the contact holes in the contact housing. 4. The method defined in claim 1 wherein the shell comprises at least one opening and wherein forming the contact housing comprises injection molding the plastic into the cavity so that at least some of the plastic fills the opening. 5. The method defined in claim 1 wherein the shell comprises a metal shell having at least one latch hole configured to receive a corresponding latch on a plug, the method further comprising: welding a metal bracket to the metal shell to seal the at least one latch hole. 6. The method defined in claim 1 wherein compression molding an elastomeric sealing structure onto the shell comprises molding a silicone gasket onto the shell. 7. The method defined in claim 1 wherein the elastomeric sealing structure comprises a ring-shaped silicone gasket, wherein the metal shell has four edges, and wherein compression molding the elastomeric sealing structure onto the shell comprises molding the ring-shaped silicone gasket onto all four edges of the shell. 8. The method defined in claim 1 further comprising: providing the connector with a housing; andcompressing the elastomeric sealing structure between the housing and the shell to seal a junction between the housing and the shell.
