A method of making an indexed prepreg composite sheet is disclosed. The method comprises forming discrete regions in a resin film layer. The discrete regions are arranged in an indexing pattern. The method also includes forming a precursor prepreg composite sheet by impregnating a fiber reinforcement with the resin film layer having a viscosity. The discrete regions of the resin film layer form non-impregnated regions of the precursor prepreg composite sheet. The method additionally includes replacing the non-impregnated regions of the precursor prepreg composite sheet with indexing openings.

A system for making an indexed prepreg composite sheet, the system comprising: a conveyor system configured to feed a resin film layer and a fiber reinforcement downstream along a machine direction;a region forming apparatus configured to form discrete regions (206) in the resin film layer, the discrete regions arranged in an indexing pattern;a calendaring apparatus disposed downstream from the region forming apparatus in the machine direction, the calendaring apparatus configured to form a precursor prepreg composite sheet by impregnating the fiber reinforcement with the resin film layer having a viscosity, wherein the discrete regions (206) of the resin film layer form non-impregnated regions of the precursor prepreg composite sheet; anda region removal apparatus disposed downstream from the calendaring apparatus in the machine direction, the region removal apparatus configured to replace the non-impregnated regions of the precursor prepreg composite sheet with indexing openings. 2. The system according to claim 1, wherein the region forming apparatus comprises a first laser configured to form hardened plugs by locally curing the resin film layer. 3. The system according to claim 1, wherein the region forming apparatus comprises a first laser configured to form voids in the resin film layer. 4. The system according to claim 1, wherein the region forming apparatus comprises a first cutter configured to form voids in the resin film layer. 5. The system according to claim 1, wherein the region forming apparatus comprises a first plunger configured to form voids in the resin film layer. 6. The system according to claim 1, wherein the calendaring apparatus comprises at least two calendaring rollers. 7. The system according to claim 6, wherein the calendaring apparatus further comprises a first heating system configured to heat at least one of the at least two calendaring rollers. 8. The system according to claim 7, wherein the first heating system is internal to at least one of the at least two calendaring rollers. 9. The system according to claim 8, wherein the calendaring apparatus further comprises a second heating system external to the at least two calendaring rollers. 10. The system according to claim 1, wherein the region removal apparatus comprises a second plunger configured to push hardened plugs out of the precursor prepreg composite sheet to form the indexing openings. 11. The system according to claim 1, wherein the region removal apparatus comprises a second pressurized fluid nozzle configured to push hardened plugs out of the precursor prepreg composite sheet to form the indexing openings. 12. The system according to claim 1, wherein the region removal apparatus comprises a second vacuum nozzle configured to pull hardened plugs out of the precursor prepreg composite sheet to form the indexing openings. 13. The system according to claim 1, wherein the fiber reinforcement comprises fibers, and wherein the region removal apparatus comprises a second plunger configured to punch out the fibers from the non-impregnated regions of the precursor prepreg composite sheet to form the indexing openings. 14. The system according to claim 1, wherein the fiber reinforcement comprises fibers, and wherein the region removal apparatus comprises a second cutter configured to cut away the fibers from the non-impregnated regions of the precursor prepreg composite sheet to form the indexing openings. 15. The system according to claim 1, further comprising a sub-sheet pre-forming apparatus configured to form linear separation regions in the resin film layer, wherein: the calendaring apparatus is further configured to cause the linear separation regions to form linear regions of weakness of the indexed prepreg composite sheet, andthe linear regions of weakness define sub-sheets of the indexed prepreg composite sheet, each of the sub-sheets comprising a set of the indexing openings arranged in the indexing pattern. 16. The system according to claim 15, wherein the sub-sheet pre-forming apparatus comprises a third laser configured to form discontinuous hardened strips in the resin film layer by locally curing the resin film layer. 17. The system according to claim 15, wherein the sub-sheet pre-forming apparatus comprises a third laser configured to form discontinuous gaps in the resin film layer. 18. The system according to claim 15, wherein the sub-sheet pre-forming apparatus comprises a third cutter configured to form discontinuous gaps in the resin film layer. 19. The system according to claim 1, further comprising a strip removal apparatus configured to remove discontinuous hardened strips from the precursor prepreg composite sheet. 20. The system according to claim 19, wherein the strip removal apparatus comprises a fourth plunger configured to push the discontinuous hardened strips out of the precursor prepreg composite sheet to form linear regions of weakness of the indexed prepreg composite sheet. 21. The system according to claim 19, wherein the strip removal apparatus comprises a fourth pressurized fluid nozzle configured to push the discontinuous hardened strips out of the precursor prepreg composite sheet to form linear regions of weakness of the indexed prepreg composite sheet. 22. The system according to claim 19, wherein the strip removal apparatus comprises a fourth vacuum nozzle configured to pull the discontinuous hardened strips out of the precursor prepreg composite sheet to form linear regions of weakness of the indexed prepreg composite sheet. 23. The system according to claim 1, further comprising a sub-sheet post-forming apparatus configured to form linear regions of weakness of the indexed prepreg composite sheet by removing portions of the precursor prepreg composite sheet, wherein the linear regions of weakness define sub-sheets of the indexed prepreg composite sheet, each of the sub-sheets comprising a set of the indexing openings arranged in the indexing pattern.
