□ 연구개발 결과
▪ 배출원별 발생 가스의 특성
연소/배가스 공정에서 배출되는 N2O는 저농도 영역에서 대풍량으로 발생되고, 반응온도가 320~360℃에서 주로 15,000hr-1 이하의 공간속도로 운전되고 있다. 반면에 전자산업 공정은 산업특성상 정확한 발생량과 조성의 산정이 어렵다. 그러나 현재 적용되고 있는 PFCs 제거장치의 사양을 검토하여 운전조건을 예상할 수 있었으며, 유해성 가스가 N2O 가스와 동반되므로 전처리 장치가 필요하다는 것을 확인하였다.
▪ N2O 저감 촉매 Formulation 최적화(실험실 규모)
촉매의 수열 안정성을 향상시키기 위한 전처리가 BEA 제올라이트 구조에 영향을 주지 않는 것을 XRD 결과로 확인하였다. 촉매를 이온교환과 함침으로 제조하여 N2O 저감 효율을 비교해 본 결과 함침 촉매와 이온교환 촉매가 유사한 활성을 갖는 것으로 확인되었다. 이 결과를 토대로 촉매 제조 효율을 극대화하기 위해서는 함침법으로 촉매를 제조하는 것이 유리하다고 판단된다.
▪ 촉매 성형 기술 확보
용매와 원재료 비율을 최적화하기 위해서 시편을 제작하여 사전검토로 수축율과 압착강도, 표면상태를 분석하였으며, 그 결과 촉매의 성형성은 용매의 영향을 가장 크게 받는 것으로 확인할 수 있었다. 용매의 양은 촉매 powder 대비 120~130%일 때 가장 적당한 것으로 판단되고, 유기바인더와 무기바인더는 각각 3wt%와 3~5wt%가 첨가되면 성형성이 양호한 것으로 확인되었다. 이 결과를 토대로 Honeycomb과 Plate 형태로 촉매를 성형하여 성능 평가를 수행하였다. 수분이 없는 조건은 Honeycomb과 Plate 촉매가 350℃ 부터 80% 이상의 N2O 저감 효율을 갖으며, 수분이 있는 조건은 375℃ 이상이 되어야 효율이 80% 이상이 되는 것으로 확인되었다.
▪ 분해공정 설계
에너지기술연구원에서 제공한 Formulation으로 촉매 제조하여 350℃에서 N2O 분해효율 100%인 촉매를 확보하였으며, 전자산업 운전조건과 성능평가 결과를 반영하여 적용 촉매형태 Pellet, Honeycomb, 유량 5Nm3 이상, 온도 ~500℃, GHSV 5,000 ~ 15,000hr-1의 분해공정 기초 설계(PFD, Reactor)를 확보하였다.
▪ 현장 Pilot Test 장비 설계/제작
현장 실증화를 위해서 연소/배가스 분야와 전자산업 분야에 공통적으로 적용할 수 있는 30Nm3/h급의 Pilot Test 장비를 설계하였고, 이를 기반으로 도면 및 data sheet를 확보하였다. Pilot Test 장비는 반응용 Heater와 Reactor, Gas Cooler, 배기용 ID Fan, 환원제 주입시스템, Control Panel 등으로 제작되어 있다.
▪ 현장평가 모사 결과
단기 현장(하수 슬러지 소각로) 평가결과, Honeycomb 촉매의 촉매를 적용하여 유량5Nm3/h, GHSV 5,000hr-1, 350℃ 에서 80% 이상의 N2O 전환률을 확인 할 수 있었다.
▪ 전자산업의 배출원 발생 가스의 특성 조사
전자산업의 경우, CVD(Chemical vapor deposition) 증착 공정에 N2O가 산화제로 사용되어지기 때문에 이에 대한 공정 여건과 문헌 및 관련 기술 조사를 통해 해당 기술의 필요성을 파악하고 현재 N2O 가스를 처리하지 않고 배출하고 있는 현장 문제점을 확인하였다.
▪ 모사가스 SYSTEM 구축 및 Pilot TEST
현장 실증화를 위해서는 그와 유사한 모사가스 공정 SYSTEM을 구축하여 촉매에 대한 성능 TEST가 필수적이다. 실제 CVD공정의 경우, 박막층 형성을 위한 원료가스로 SiH4를 사용하며, NF3 가스를 통해 세정을 작업을 진행한다. 이러한 가스 유입 조건을 모사가스 SYSTEM에 재현하였으며, POU를 거쳐 발생되는 복합가스의 전처리 장치와 N2O 촉매 반응 장치를 설치하여 실험을 진행하였다. 촉매는 한국에너지기술연구원에서 개발한 Pellet& Honeycomb type을 운전 조건별로 성능평가를 진행하였고 이러한 data를 기반으로 실증형 설비에 적용하였다. 이때 사용된 촉매반응기의 용량은 5Nm3/h급이며,GHSV 5,000~10,000hr-1, 400℃이하에서 환원촉매와 분해촉매 모두 80~90% 이상의 N2O 저감효율을 확인하였다.
▪ 실증형 N2O 통합처리 시스템 개발
모사가스 성능 TEST를 통해 POU 후단에서 발생되는 복합오염가스와 N2O를 저감하기 위한 Scale-up 통합형 처리 시스템 50Nm3/h급을 설계, 제작하였다. 전처리 설비로 Wet scrubber와 전기집진장치를 설치하여 HF, HCl, NOx 및 Dust를 제거하도록 하였으며, 후단 촉매 반응기에서 N2O를 제거할 수 있도록 compact한 통합형 시스템을 제작하였다. 촉매 반응에 사용된 열에너지는 열교환기를 통해 재회수하여 에너지사용량을 줄일 수 있도록 하였으며, 촉매는 한국에너지기술연구원에서 개발한 Pellet & Honeycomb type을 운전 조건별 성능평가를 진행하였다. 이러한 결과는 KOLAS 공인 시험기관을 통해 시험성적서를 확보하였다.(첨부 파일 참조)
▪ 공인시험기관 성능평가 결과
실증용 N2O 통합처리 시스템은 가스 제거율 성능은 다음과 같다.
- HF : 99% 이상 제거 / HCl : 96% 이상 제거 / NOx : 99% 이상 제거
- N2O : Pellet type : 80% 이상 제거 (조건 : 20N㎥/h, 400℃이하, 10,000hr-1, NSR 1) Honeycomb type : 90% 이상 제거 (조건 : 42N㎥/h, 400℃이하, 10,000hr-1)
□ 성능사양 및 기술개발 수준
▪ 촉매의 성형 및 N2O 저감 효율
원재료 비율 조절 및 성형 조건을 최적화하여 Honeycomb과 Plate 촉매 성형 기술을 확보하였고, 제작된 촉매를 사용하여 성능 평가를 수행하였다. 수분 투입이 없는 반응조건에서는 Honeycomb과 Plate 촉매의 성능은 350℃에서 80% 이상의 N2O 저감효율을 나타냈으며, 수분이 있는 조건에서는 반응온도 375℃ 이상이 되어야 80%이상 효율을 나타내었다.
▪ Pilot Test 장비 제작
N2O 저감 촉매 현장 실증용 Pilot Test Unit을 설계하였으며, 연소/소각 배가스 및 전자산업에 모두 적용이 가능하도록 설계하였다. N2O 저감용 Pilot Test Unit에 적용된 주요 인자는 반응기 형태(Pellet, Honeycomb 등 모든 형태 적용 가능성), 유량(>30Nm3/hr) 및 제어방식, 반응온도(~500℃) 및 GHSV(5,000~15,000hr-1) 등 이다. 현장 실증화 시 운전 Data 확보를 위해 Test Unit 전 구간 온도 측정이 가능하도록 하였으며 촉매 전/후단은 압력 측정도 가능하도록 하였다.
▪ 실증용 N2O 통합 처리 시스템
실증용 N2O 통합 처리 시스템은 전자산업 공정 중 CVD공정에서 배출되는 N2O 저감을 주요 Target으로 개발되었으며, N2O 외 복합가스를 처리할 수 있는 통합형 시스템으로 제작하였다. 시스템 주요 공정흐름은 Wet Scrubber와 Wet E.P를 통해 HCl, HF, NOx, Dust등의 오염물질이 제거되며, ‘Pre Heater → 촉매반응기 → 열교환기 → Pre Heater & 냉각기 → 배출‘ 공정으로 제작되었다. 전체 공정은 50Nm3/hr 급으로 설계되었으며, 전처리 공정의 조건은 SCR의 경우, 반응속도 1m/sec, 액기비 5L/㎥,3D-Filter type이다. 촉매 반응기 형태(Pellet, Honeycomb 등 모든 형태 적용 가능성),반응온도(~400℃) 및 GHSV(5,000~15,000hr-1)이며, Inverter를 통해 유량 조절이 쉬워 유동적으로 사용이 가능하도록 하였다. 시스템은 PLC를 통해 작업자가 손쉽게 운전조정이 가능하도록 Touch Screen을 적용하여 제작하였다. 현장 실증화 시 운전 Data 확보를 위해 전 공정구간별 온도 및 압력 측정이 가능하도록 하였다.

A. N2O reducing technology
The easiest way among N2O reduction technologies is pyrolysis in high temperature,where it is easily pyrolyzed into N2 and O2 at 1,000℃ or higher. As the activated energy is low in N2O decomposition using catalyst unlike pyrolysis in high temperature, decomposition can be done in lower temperature than pyrolysis. Decomposition catalyst has been developed with high N2O reducing efficiency under no poison using the catalyst of precious metals such as Pt, Ru, Rh, etc. SCR (Selective Catalytic Reduction) technologies are divided into NH3-SCR and HC (Hydrocarbon)-SCR depending on the type of reductant, which are now the most commercial technologies that realize reduction by the catalytic reaction between reductant and N2O.
B. N2O reducing catalyst
The active materials for precious metal catalysts have been developed using Pt, Au, Ag, Ru, Rh, Pd, etc. Especially, the catalyst of Pt, Ru and Rh have been known for high N2O decomposition efficiency. A series of V/W catalysts are known to be good for De-NOx among transition metal catalysts, while a series of Fe catalysts show good performance for N2O. Zeolite has advantages such as structural stability and porosity, while the catalyst of Fe-zeolite have good effects in the simultaneous removal of both N2O and NOx.
2. Research on the Characteristics of Emission Source
A. Research on the characteristics of gases generated from each emission source
The combustion / exhaust area which is applicable for now has high N2O emission in the fluidized-bed combustion, resulting in the range of 20~200ppm. Low emission in 5ppm or lower has been reported in case of oil and natural gas combustion. It is difficult to calculate N2O emissions in the electronic industry in terms of industrial characteristics.
However, the operating conditions were estimated by reviewing PFCs removal devices or scrubber specifications currently used in the electronic industry and it was confirmed that pre-processing equipment is necessary in the electronic industry.
B. Review on operating conditions according to the characteristics of each emission source
Exhaust flow rate, space velocity and catalyst reaction temperature of each emission source in the combustion / incineration exhaust area are shown in the following table, and incinerators can be first applied as they have relatively low flow rate.
3. Researching on the Technology of Catalyst Manufacturing
A. Binders for catalyst manufacturing
Binders added to catalyst mold are divided into the organic and inorganic lines, where lubricant and plasticizer are added to mold among others. Vinyls and Celluloses are mainly applied as representative organic binders. Clay, Kaolin, Bentonite and Colloids are applied as inorganic binders.
B. Research on catalyst molding methods
Representative catalyst manufacturing methods include the impregnation method, ion exchange technique and precipitation method. The most frequently used type of manufactu-ring catalyst include pellet, ball, honeycomb and plate among others. Although pellets can be extruded in a relatively easy way, high pressure drop may occur if large flow rate is applied. Subsequently, the type of honeycomb or plate is advantageous in the combustion / exhaust area with large flow rate.
4. Optimization of N2O Reducing Catalyst Formulation (Lab Scale)
Performance test was carried out using a pellet type of prepared catalyst for the ion exchange and impregnation among the catalyst manufacturing methods. The selected operating conditions include GHSV 10,000hr-1 and temperature of 300~450℃. As a result of comparing the selected catalyst, N2O conversion rate of the manufacturing in the impregnation showed performance similar to that of the manufacturing in the ion exchange technique. Both catalysts manufactured in two ways showed performance in 80% or higher, and increased performance by 10% or more from 400℃.
5. Establishing Catalyst Manufacturing Technology
A. The type and structure of molds were reviewed for the easy manufacturing depending on the type of catalyst to be made in terms of the mold equipment. Holes were arranged and applied in a certain distance for the uniform distribution of pressure during the production after the hole size was decided in line with the size to be made for pellets. A mold for the production of 50 cell honeycomb was applied to combustion / exhaust emission source with large flow rate, and the type of separation/ assembly was designed for the advantageous application in a laboratory scale. For the smooth extrusion during the production of honeycomb, the area flown into the mold and the area discharged therefrom were made respectively into 12.06 and 10.9cm2. In addition, catalyst in the type of plate was made for the additional review.
The shape of plate catalyst was maintained using supports, and the compressing equipment and the plate manufacturing mold were used for production.
B. The plate catalyst is made in the pressing method and pellets or honeycombs are made in the extruding method. Although the production in the extruding can be done using the screw and piston type extruder, catalyst extrusion was carried out after the piston type was selected, which both the pressing and extruding can be done for the simultaneous review with the plate type.
C. Shrinkage ratio, compressing strength and surface conditions were checked out for the prepared samples on solvent volume, binder type and content through prior review. Solvent volume appeared to affect catalyst shrinkage ratio, strength and surface conditions the most, and the proper solvent volume is expected to be around 120% comparing to zeolite. MC (Methyl Cellulose) was selected for an organic binder, while bentonite, kaolin, alumina-sol and silica-sol were chosen for inorganic binders.
Reviewed was the influence on content of organic binder and mixing ratio of organic and inorganic binder. As range of 3 wt% for an organic binder and the range of 3~5 wt% for inorganic binders were thought to be advantageous conditions, they were reflected in manufacturing honeycombs and plates.
D. Honeycomb and plate catalysts were made under the condition of the selected organic / inorganic binders for the prepared Fe/BEA powder catalyst. Honeycomb and plate catalysts showed the performance of 80% or higher N2O reducing efficiency at 350℃ under the condition of reaction without the injection of water, whereas they showed the performance of 80% or higher efficiency in the reaction temperature of 375℃ or higher under the condition with moisture.
6. Pilot Test Unit Detail Design for Field Test of N2O Reducing Catalyst
A. A pilot test unit was designed for the actual proof of N2O reducing catalyst at the site, which can be applied all to the combustion / incineration exhaust and electronic industry.
B. The factors reflected in designing the pilot test equipment include; 1) operating conditions of combustion / incineration exhaust that was confirmed through prior researching, 2) specifications of the equipment in the electronic industry, and 3) performance test results of the honeycomb and plate catalyst, where differences may occur depending on the type of catalyst and gas conditions among others. Major factors which are applied to the pilot test unit for N2O reduction include the type of an reactor (availability of every type such as pellet, honeycomb, etc.), flow rate(>30 Nm3 /hr) and control method, rea cti on t emperat ure (~500℃) a nd GHSV(5,000~15,000hr-1) among others. Temperature can be measured in every section of the test unit to acquire operating data during the actual proof at the site, and pressure can also be measured at the front and back of catalyst layer.
C. The pilot test unit was designed after the review on the proper process, and the processing capacity is 30Nm3/hr or more. Major components include a heater, reactor, gas cooler, ID fan for exhaust, reducing agent injection system and control system panel. More details for these components are attached to the appendix as pilot test unit drawings, equipment data sheet and instrument data sheet.
7. Catalytic molding and N2O reduction efficiency
Honeycomb and plate catalyst technology was implemented by controlling raw material ratio and optimization of molding conditions, and performance evaluation was performed using the prepared catalyst. The performance of Honeycomb and Plate catalysts showed more than 80% N2O reduction efficiency at 350℃ in the absence of water addition, and more than 80% at the reaction temperature of 375℃ or higher in the presence of water.
8. Pilot Test Equipment manufacture
The pilot test unit for N2O reduction, the catalyst was designed to be applicable for combustion / incineration flue gas and electronic industry. The main parameters applied to the pilot test unit for N2O reduction are reactor type (applicable to all types such as pellet and honeycomb), flow rate (>30Nm3/hr) and control method, reaction temperature(~500℃ ) and GHSV (5,000~). In order to obtain operating data during the field demonstration, the temperature of the entire test unit was measured and the pressure before and after the catalyst was measured.
9. N2O integrated processing system
A. The N2O integrated processing system was developed, with a main target of reduction of N2O emissions from the CVD process in electronic industry. The developed system can be used as an integrated system with a capability in processing of N2O and other gases.
B. The system was able remove contaminants such as HCL, HF, NOx and dust through wet scrubber and Wet E.P.
The process is carried out tin an order of ‘Pre-heating → Catalytic reaction → Heat exchange → Pre-heater & Cooler → Exhaust’.
C. The whole process is designed for 50Nm3/hr class. In case of SCR, the pretreatment process conditions are 1m/sec reaction rate, 5L/m3 liquid phase, and packing type. The reaction temperature (~ 400℃) and GHSV (5,000 ~ 15,000hr-1) are used as the catalytic reactor type (pellet, honeycomb, etc.). The system was developed in a way the operator can easily adjust the operation through PLC.
D. In order to secure operation data during field demonstration, temperature and pressure measurement were made for each process section
