Automotive friction materials must satisfy a certain set of expectation such as high and stable friction, low noise and vibration, low wear rates, under variety of operating temperatures, humidities, speeds and deceleration rates. Since any single material has not been found to meet all these requirements, commonly used friction materials are in the form of composite materials which combine ten to twenty different material components. These components which are mixed, compressed and baked to form a final product can be classified into several components depending on their functions, such as fibers, binders, lubricants, abrasives and filler materials. Fibers are used mainly for the material reinforcement, and sometimes for the thermal stability, and the metal fiber, aramid fiber, acrylic fiber and ceramic fibers has been recently used instead of conventional asbestos fiber which caused environmental problems. Binders in the form of resins such as phenolic resin and epoxy resin are frequently used. For the lubricant, graphite and MoS₂ are used to prevent micro stick to the rotor. Abrasives are used to increase the friction by cleaning the surface of the rotor and making a new friction surface. Filler materials used are either organic such as cashew or rubber, or inorganic such as BaSO₄ or CaCO₃ which reduce wear. Metal powder such as Cu, Fe or Al are sometimes used as a filler material to increase friction. In this study, two kinds of pad materials with different fiber contents, aramid fiber and acrylic fiber are prepared by FRIXA Co. in an attempt to investigate their influence on friction characteristics. Each specimen contains either 4.8% of aramid or acrylic fiber, while keeping all other components constant. These two specimens were rubbed against two cast iron rotors with different components, FC25 and FC17, using a 1/5 scale dynamometer under the modified JASO C406-P1 test mode, which has an effectiveness test mode and fade & recovery test mode. Friction coefficients and temperature variations are measured under a variety of decelerations and speeds in the effectiveness test mode. In the fade & recovery test, Variations of friction coefficients among different combination of pads and rotors are compared, and the different friction behaviors among different materials are explained by the thermal characteristics of fibers and resin used for the pads. The friction coefficient turned out to be mainly determined by the pad material than the rotor material, and pads made of aramid fiber had a high friction coefficient throughout wide range of temperatures, while pads made of acrylic fiber had a low friction coefficient, especially under high temperatures. Temperature change during braking process was directly related to the initial speed only, and was indifferent to materials or decelerations imposed. The friction coefficient tended to decrease with increase in rotor speed, and varied on the rotor materials. Under the same rotor speed, friction coefficient was smaller for higher deceleration rates for all the cases tested. In the fade test, friction coefficients decreased with an increase in the number of fade brakings, up to the 3rd or 4th time, but the friction coefficients became stabilized or even increased thereafter. The initial fade effect is attributed to the pyrolysis of phenol resin used as the binder in the pad, and the increase of friction coefficient after 4th brake time is thought to be due to the oxidized metallic components, which help in cleaning the surface and making a new friction surface. The different behavior in the fade test between aramid and acrylic fiber pads can be explained by the thermogravimetric analysis of each polymer. In the recovery process, the friction coefficient in the aramid fiber pad was higher than the in acrylic fiber pad, which is closely related to the thermal characteristics of the fibers and resin used for the pad. The composition of the transfer films was mostly C, Fe, O, Cu, Ti and Si. In the transfer film, the percentage of Fe content increased closer to the matrix, while percentages of C and O increased closer to the friction surface. The surface roughness value in the acrylic fiber pad after the friction test was higher than in the aramid fiber pad.
