Because of latent risks, there are diverse accidents in process plants such as chemical/petrochemical, refinery, gas & oil, and power plants. Recently, maintenance and repair has been done only when a failure has occurred to the equipments, but periodic maintenance is unavoidable to prevent equipment from serious damage since some failures can effect to the whole process catastrophically. Prior maintenance and repair, if done too frequently, can bring needless accomplishment cost, and if too late, can bring excess cost due to equipment damage. In fact, most time-based maintenance does not care about equipment's condition so that there are increase of unplanned repairs due to catastrophic failures, and we always need to keep the spare parts as stock. To solve these problems, new methods of maintenance and repair based on the equipment condition in plants have been adopted and being applied to improve the availability and reliability of process plants: for example, risk-based inspection which is based on equipment's risk and reliability-centered maintenance, etc. Most condition-based maintenance (CBM) methods set the maintenance period based on historical failure records. However, in the implementation of CBM as real projects, it is too hard to get the failure records and there are many plants that does not have historical plant operation data. Even when it is available, it is too hard to quantify the operation data because most of the data is on log sheet that the operator writes down on. There are difference on operation history and failure history for each facility, and the CBM for one equipment cannot be directly applied to the same equipment on other sites. In this study, a realtime plant information system has been developed and implemented to archive the operational data and send the operational information to fault detection and diagnosis system in real-time. The history data to build a similarity based-model were filtered to remove white noise: 1% excection test and 2% swing-door compression to gathered history data for each sensor. A normal-state matrix for fault detection and diagnosis system from these filtered data was obtained. 100% history data trend was compared against the trend from the model based on 50% history data to verify the obtained model. After the verification of the model, a software program was developed that provides the optimized threshold from historical data. The alarm threshold was set for each point to 5%, 10% and 20% of the average value to compare with the default alarm threshold. It was found that the alarm threshold given by the suggested method could reduce the type I and type II errors. The implementation of the proposed system is expected to reduce catastrophic failures that the operator does not have experience and help correct the alarm values that set by the control system. And it is also expected that the operator can operate the equipment with ideal condition by monitoring the real-time data with the data from model estimated by history data and improved maintenance and repair based on equipment's condition.
