냉간 압연 공정에서 판 형상의 예측을 위해서 많은 연구가 수행되었다. 냉간 압연의 경우, 수식 모델을 통한 6단 압연기에서 접촉하중 및 압연하중을 예측하여 압연 후 판 형상을 예측하였고, 극박 압연의 경우, 기존의 원형으로 가정된 워크롤의 변형을 구간에 따라서 탄성, 소성, no-slip영역으로 나눠 롤 갭 내에서 접촉구간 및 응력분포를 계산하여 판 두께를 예측하였다. 그리고 ...
냉간 압연 공정에서 판 형상의 예측을 위해서 많은 연구가 수행되었다. 냉간 압연의 경우, 수식 모델을 통한 6단 압연기에서 접촉하중 및 압연하중을 예측하여 압연 후 판 형상을 예측하였고, 극박 압연의 경우, 기존의 원형으로 가정된 워크롤의 변형을 구간에 따라서 탄성, 소성, no-slip영역으로 나눠 롤 갭 내에서 접촉구간 및 응력분포를 계산하여 판 두께를 예측하였다. 그리고 유한요소 해석을 통하여 압연시 롤의 탄성변형을 예측하여 판 형상을 예측하는 방법이 제시되어 있다. 그러나 수식 모델의 경우 극박 냉간 압연에서의 판 형상을 예측하기에 정밀도가 매우 떨어지고, 극박 압연 모델을 이용할 경우 압연방향의 롤 갭 내에서 롤 탄성변형을 예측하기 때문에 폭 방향으로의 판 형상을 예측하기 어렵고, 지지하고 있는 Support roll의 효과를 제대로 반영하지 못하여 정밀한 판 형상을 예측하는 것에 무리가 있다. 그리고 유한요소해석을 통한 판 형상의 예측의 경우에는 판 두께가 매우 얇기 때문에 접촉구간에 많은 요소로 분할하기 때문에 매우 많은 시간이 소요되는 단점이 있다. 본 연구에서는 6단 압연기의 폭 방향으로의 압연하중 및 접촉하중 분포를 좀더 정확하게 예측하기 위하여 수식모델을 수정하여 제시하고 연속 압연공정에 적용하여 타당성을 검증하였다. 그리고 이렇게 구해진 폭 방향 압연하중 분포를 극박 압연 모델에 적용하여 폭 방향으로 극박 압연모델을 확장하였고, 동합금 소재를 이용한 극박 압연 실험을 수행하고 검증하였다. 또한 압연유의 윤활 특성을 반영하여 롤과 판 사이의 유활막 두께를 계산하여 반영하였으며, 폭 방향으로의 폭 퍼짐을 예측하여 극박 압연에서의 판 형상 예측 정밀도를 향상하였다. 그리고 압연 후 미세조직 및 압연 판의 기계적 특성 향상을 위한 분석을 수행하였다. 마지막으로 극박 압연공정중 가장 문제시 되는 엣지 크랙의 발생원인을 분석하여 엣지 크랙의 특성을 이해하였으며, 압연 공정중에서 엣지 크랙의 성장을 실험 및 유한요소 해석을 통하여 분석하였다. 기존의 수식모델에서 정밀도 및 수렴시간이 개선된 수정 수식모델을 개발하였다. 연속 냉간 압연 공정에서 높은 품질의 판 형상을 계산 위하여 압연하중 p(i)는 이전 스텐드의 판 형상을 고려하여 슬래브법으로 계산된다. 전체 스텐드에서 각각의 압연하중은 Bland와 Ford의 수식을 이용하여 계산된다. 이때, 압연하중은 폭 방향으로 롤과 판 사이의 편평량과 압하량에 따라 계산된다. 그리고 롤과 롤 사이의 편평량은 미끄러운 원통롤의 탄성변형을 고려한 Hertz이론으로 구해진다. 그리고 롤간 편평량은 단위길이당 접촉하중에 의하여 계산된다. 또한 수식모델에서 수렴시간을 줄이기 위하여 구간 분활법을 사용하여 계산하였다. 따라서 수식모델은 판 형상을 예측하기 위하여 보충되었고 롤 탄성 변형을 수정된 수식 모델을 통하여 빠르게 계산된다. 특히, 6단 압연기에서 압연된 판 형상 예측에 매우 유용하다. 이 연구의 목적은 극박 압연에서 유한요소 해석과 윤활유 점도 및 마찰시험과 같은 실험을 통하여 얻어진 윤활유의 영향을 적용한 판 형상 예측에 있다. 또한 압연된 판의 폭 퍼짐을 수정된 수식을 통하여 계산된다. Fleck의 모델을 이용하여 극박 압연공정에서 원형이 아닌 롤 탄성 변형형상을 얻을 수 있다. 그리고 이 결과를 이용하여 폭 방향에서 전체 롤 변형량을 계산할 수 있다. 극박 압연에서 윤활유 온도는 롤 속도에 따라서 계산되고, 윤활유 점도는 Vibro-viscometer를 사용하여 유활유 온도에 따라서 계산할 수 있다. 또한, 롤 갭내에서 마찰계수는 핀 온 디스크 시험을 통하여 계산된 점도에 따라서 평가된다. 마찰계수를 얻기 위하여 온도에 따른 점도는 식(3.5)에 의하여 각각 계산된다. 그리고 마찰계수는 핀 온 디스크 시험을 통하여 얻어진다. 회전속도(N)과 하중(P)가 일정할 때, 윤활유의 마찰계수는 윤활유 점도에 반비례한다. 이전의 결과를 이용하여 냉간압연공정에서 윤활막의 두께를 얻을 수 있다. 전체 윤활막 두께는 판 두께에 비하여 매우 작고 폭 방향에서 중심으로부터 엣지부로 갈수록 점차적으로 증가한다. 극박 압연된 판 형상을 좀더 정확하게 예측하기 위하여, 극박 압연에서 적용하기 위한 수정된 폭 퍼짐식이 필요하다. 따라서 Siebel의 수식을 기본으로 장력, 마찰계수 그리고 압하율을 적용된 수정 수식을 제안하였다. 특히, Siebel의 수식은 폭 감소에 대하여 표현할 수 없지만, 수정된 폭 퍼짐식은 폭 감소 뿐만 아니라 폭 증가 또한 표현할 수 있다. 압연된 극박 압연 판 형상의 정밀도의 향상을 위하여 3차원 판 형상 모델을 제안하였다. 롤 사이의 접촉압력 분포와 롤과 판 사이의 압연하중 분포는 6단 압연기의 형상 구조와 폭 방향에서 수정된 수식 모델을 이용하여 계산된다. 그리고 압연방향에서 압연하중 분포는 Fleck의 극박 압연 모델을 이용하여 결정하였다. 극박 압연에서 압연된 판 형상을 예측하기 위하여 6단 압연기의 압연하중을 사용한 Fleck의 모델을 이용하여 3차원 판 형상을 계산할 수 있다. 접촉하중 및 압연하중은 힘과 모멘트 평형식을 이용하여 계산되고, 계산된 압연하중, p(i),을 이용하여 롤 갭 내에서 워크롤의 변형을 얻을 수 있다. 또한 탄성 변형된 워크롤에서 압연 후 판 형상을 예측할 수 있다. 3차원 판 형상 모델을 통하여 계산된 판 형상의 검증을 위하여 유한요소해석과 실험 결과와 비교하였다. 결과적으로 실험을 통하여 압연된 판 형상은 3차원 판 형상 모델에 의한 판 형상과 매우 유사한 결과를 보였다. 특히 엣지 드롭과 같은 불규칙 변형을 더욱 정확하게 예측할 수 있다. 또한 Chapter 2, 3, 4에서 냉간압연 및 극박압연의 정밀도 검증을 위하여 실험을 수행하였다. 그리고 압연된 극박소재의 기계적 특성을 굴곡성 실험과 인장시험을 통하여 측정하였다. 수식모델을 이용한 해석 결과는 5 스텐드로 이루어진 6단 압연기의 냉간 압연실험으로 검증하였다. 수식모델과 유한요소해석의 판 형상은 최종 스텐드에서 판 형상과 유사한 분포를 가졌다. 따라서 5 스텐드로 이루어진 6단 압연기의 냉간압연에서 압연된 판 형상 예측이 가능하였다. 극박 압연 공정에 적용된 3차원 판 형상 모델을 실험의 판 형상의 비교를 통하여 검증할 수 있다. 3차원 판 형상 모델을 통하여 얻어진 판 형상은 실제 극박 냉간 압연실험을 통하여 얻어진 판 형상과 매우 유사한 분포를 보였으며, 특히 폭 방향 엣지부에서 엣지 드롭의 예측에 있어서 더욱 정확하게 예측할 수 있다. 따라서 3차원 판 형상 모델은 극박압연에 적용 가능하였다. 이 연구에서 극박 압연된 Cu-Fe-P 구리 박판을 미세조직과 굽힘 피로 시험을 통하여 평가하였다. 압연 후와 어널링 후의 미세조직은 EBSD를 이용하여 분석하였고, 미세 조직과 피로 수명의 영향에 대하여 논의하였다. 압연 상태에서 연신된 미세 조직구조를 볼 수 있다. 어널링 이후, 조직은 조대화 되었고 수많은 재결정된 조직을 확인할 수 있다. 어널링은 회복보다 재결정을 발생시켰고, 피로 수명은 변형률 진폭이 증가함에 따라서 감소하였다. FPCB는 내굴곡성이 30X105이상 되어야 한다. 압연된 Cu-Fe-P 극박은 내굴곡성 시험을 통하여 4.3X105이상으로 나타났다. 그리고 압연된 Cu-Fe-P 극박의 인장시험은 압연 전에 284.49 MPa에서 압연 후 573 MPa로 증가하였으나, 연신율은 31%에서 1.5%로 감소하는 것으로 나타났다. 연속 냉간 압연에서 연성파괴 이론에 의하여 압연판의 엣지 크랙을 설명하였다. 변형 영역에서 응력 상태를 유한요소법으로 계산하였고 실제 냉간 압연실험과 비교하였다. 이것은 소성 변형을 고려하여 인장 소성 변형으로부터 파괴 가능성을 결정하였다. 임계 연성파괴값 Dc에 도달할 때, 소재는 크랙이 발생된다고 할 수 있다. 폭 방향에서 압연하중은 롤 탄성변형을 발생시키고, 변형된 롤은 판 엣지부에서 불균일 변형의 원인이 된다. 그리고 이때, 판 파단은 냉간 압연을 통하여 엣지 크랙의 성장으로부터 종종 발생한다. 엣지에서 3차원 판 형상 모델의 판 형상은 엣지 드롭을 확인할 수 있다. 그리고 이것은 연속 압연하는 동안 엣지 크랙의 발생을 가속화된다. 먼저 압연하는 동안 롤과 판 사이의 접촉 형상을 3차원 판 형상 모델로부터 얻을 수 있다. 다음으로 초기 크라운이 있는 롤(ICR)은 접촉 형상의 회전체로부터 얻을 수 있다. 엣지부의 연성파괴값은 다른 부위에 비하여 높고, ICR에 의한 연성파괴값은 평롤 보다 높다. 초기 판 폭 길이의 반은 300mm로 설정하였고 ICR에 의한 판 폭 퍼짐은 303.84mm로 실제 실험결과 303.42mm와 매우 유사하였다. 따라서, ICR을 사용한 압연 후 판 형상은 평롤에 의한 판 형상 보다 더욱 정밀하게 예측할 수 있다. 압연공정 동안 압연 후 판 형상을 예측하기 위하여 워크롤과 중간롤의 벤더력(Fw, Fi)은 조절 되어야 한다. 극박 압연에서 롤 벤더력에 의한 롤 벤딩의 영향을 평가하였고, 롤 벤딩을 조절하기 위한 주변수는 Fi로 결과에서 확인할 수 있다. 냉간압연공정에서 엣지 크랙의 성장에 관한 공정 변수는 유한요소해석과 플라스티신을 이용한 실험을 통하여 평가하였다. 압연 방향 크랙길이, L이 증가할수록 압연 후 판 절판의 가능성이 상대적으로 감소하였지만 폭 방향으로의 크랙 길이,W가 증가할수록 판 절판 가능성이 증가하였다. 또한 압하율의 증가는 압하량의 증가로 인하여 엣지 크랙의 성장의 원인이 된다. 특히, 압하율이 증가할 때, 엣지 크랙 성장은 길이방향이 폭 방향보다 더욱 컸다. 전/후방 장력이 증가함에 따라서 엣지 크랙은 더욱 성장하였고, 장력이 증가함에 따라서 크랙의 성장율은 미소하게 증가하였다. 전방 장력에 의한 엣지 크랙의 성장은 후방 장력보다 큰 것으로 평가되었다. 따라서 연성 파괴를 통하여 엣지 크랙을 예측할 수 있고, 엣지 크랙의 성장은 초기 크랙크기, 압하율 및 장력과 같은압연 공정조건 조절을 통하여 감소시킬 수 있다. 극박 압연공정에 이 결과를 적용하였을 때, 압연 후 판 형상은 더욱 정확하게 예측할 수 있고, 판 절판 감소를 위한 극박 압연 패스스케줄을 더욱 안전하게 설계할 수 있다

The modified numerical model is developed using the improved a precision and a convergence speed compared to existing numerical model. For the calculation of more accurately strip profile in continuous cold rolling process, the rolling force, p(i), is calculated considering the strip profile previously stand, based on slab method. The rolling force of each slab for total stand was calculated using Bland & Ford approach. Then, the rolling force was calculated according to variations of roll flattening and reduction at transverse direction. And the roll gap flattening can be given based on Hertz contact theory with contact between rolls the smooth cylindrical rolls for the rolling elastic deformation. And the distribution of the roll gap flattening may be calculated using the contact force of unit transverse length. Also the section bisection method which divided total section into two sections is used to the numerical model for reduction convergence time. Accordingly, the numerical model is supplemented for the prediction of the rolled strip shape. And, the roll elastic deformations are quickly calculated using the modified numerical model. Especially, the prediction of the rolled strip shape at the 6 high-mill is very useful. The objective of this study is focused on the prediction of rolled strip profile applied the lubrication effect which is estimated through an analysis method and experiments such as measurement of viscosity and a friction test in the thin foil cold rolling. Also, the rolled strip width length is calculated by the modified spread formula. Using Fleck’s model, we can obtained the deformed roll shape at thin foil cold rolling. We can see that the deformed roll with non-circle shape is obtained. And the total deformed roll shape in the width direction can be calculated based on this result. The lubricant temperature in the cold rolling process is calculated according to rolling speed, and the lubricant viscosity can be obtained according to the predicted strip temperature using the vibro-viscometer. Also, the friction coefficient in the roll gap is estimated by the calculated lubricant viscosity using pin-on disk experiment. To obtain the friction coefficient, viscosity with temperature is calculated using equation (3-5), respectively. And the friction coefficients have been obtained though pin-on-disk test. When rotation speed(N) and force(P) is constant, lubricant friction coefficient was inversely proportional to lubricant viscosity. Using previous results, the lubrication film thickness can be obtained in cold rolling process. The lubricant film thickness on the overall is very small compared to the strip thickness, and that from the center toward the edge part in the traverse direction gradually increased. More accurately to predict the rolled thin foil profile, the modified spread formula to apply to thin foil rolling process is needed. Therefore we proposed that the modified spread formula is based on Siebel’s formula, and applied to tensions, friction coefficient, and the reduction ratio. Especially, Sieble’s formula cannot be expressed the negative spread, but the modified spread formula cannot only be expressed the negative spread, but also the positive spread. It is proposed that the three-dimensional strip profile model to improve the accuracy of the rolled thin foil profile. The distributions of the contact pressures between rolls and the rolling pressure between strip and work roll are calculated using geometric structure of 6 high-mill and boundary conditions by the modified numerical method of 6 high-mill in the width direction. And the distribution of rolling pressure in the rolling direction is determined by the thin foil rolling model by Fleck. In order to predict the rolled strip profile in thin foil rolling, we can calculate 3-dimensional strip profile by Fleck’s model using rolling pressure of 6 high-mill. The elongated fine grain structure can be seen in the as-rolled state. After annealing, the grains were coarsened and a few recrystallized grains were found. Annealing caused recovery rather than recrystallization. The fatigue life decreased with increasing strain amplitude. The flexibility of FPCBs should be satisfied above 30X105. And the as rolled copper foil is expressed over 4.3X105 from the flexibility test.
