This study investigated the influence of cutting conditions on surface roughness during a surface machining of AMPCO metal with carbide ball end-mill. For press dies in the electronics industry, the use of AMPCO metal has rapidly increased because of its high hardness and extremely low friction characteristics, which are useful characteristics of improving the drawing property of a stainless material. However, since AMPCO metal shows high strength, high hardness, low elongation, and bad ductility, AMPCO metal is commonly considered to be a material that is difficult-to-cut with a tough processing and because of these characteristics, the mechanical properties produce several problems such as high surface roughness, quick tool consumption, and increased processing time, even resulting in increased cost and delayed production schedule. However, because there has not been much thorough investigation of relevant cutting conditions for AMPCO metal, AMPCO metal has been customized based on workers' experience and skills. Thus the present study aimed to suggest improved cutting conditions based on the investigation of the effect of cutting conditions on the resultant surface roughness. The experiment in the present study was carried out using the design of experiment technique, which is useful in determining and analyzing the combinations of complex factors. Cutting condition factors considered in the present experiment include cutting speed, feed rate, depth of cut, and cutting direction. From the SN ratio analysis based on the obtained experimental results, cutting speed was found to be the most sensitive factor on surface roughness. It was also verified that the surface roughness could be improved with increasing cutting speed. In contrast, the other factors of cutting direction, feed rate, and depth of cut showed that the increased level resulted in worse surface roughness. Among the factors, the contribution of depth of cut was found to be negligible within the considered range. The conditions of the factors for the best surface roughness was 3500rpm, 550mm/min, 0.1mm, and down milling for cutting speed, feed rate, depth of cut, and cutting direction, respectively. The suggested conditions were also experimentally confirmed from the additional cutting experiment. Finally, the confidence level of 95% was verified for the considered factors through the analysis of variance technique.
