둘째, A6061-T6로 설계된 요크와 A6061-T6의 파이프를 마찰교반용접을 이용하여 접합함에 있어 Tool Pin의 형상에 따른 마찰교반용접조건 및 기계적특성을 평가하여 최적화된 조건을 도출하였으며, 이를 통하여 Tool Pin 숄더 폭의 변화에 따른 마찰교반용접조건 및 기계적특성을 연구하였다. 그 결과는 Tool Pin 형상에 따른 기계적 특성평가 시험결과 A type Pin은 B type Pin보다 양호한 외관 비드가 관찰 되었고 인장강도 시험결과 모든 시험편의 파단은 마찰용접부에서 일어났으며, 최대인장강도는 A type Pin의 300mm/min, 3000rpm 조건에서 199.1MPa로 나타났다. 숄더부(TSD)의 폭의 변화에 따른 마찰교반용접은 12mm 숄더부를 같은 Tol Pin에서 모재에 보다 많은 마찰열을 공급할 수 있어 낮은 RPM에서도 마찰교반용접이 원활하게 이루어지다가 회전속도가 증가함에 따라 과다한 마찰열로 인한 인장강도 값이 낮아지는 경향을 보였으며, 숄더의 폭이 좁으면 상대적으로 이송속도를 저속으로 하고 회전속도를 증가하는 것이 바람직한 것으로 판단된다.
셋째, 마찰교반용접을 통하여 제작된 하이브리드 드라이브샤프트의 알루미늄 요크에 대한 피로내구시험을 실시한 결과, ±500N‧m의 토크로 500,000 Cycle로 시험을 통과하였으며, 일체형 하이브리드 드라이브샤프트의 단품 피로내구 시험의 결과는 50,000 Cycle동안 균열이나, 용접부 균열, 파괴 등의 이상이 없었고, 고속회전시험을 통한 공진발생 시험의 결과는 5,000rpm까지 공진 발생은 없었으며, 일체형 하이브리드 드라이브샤프트의 정적파단 강도 시험의 결과는 2,746N‧m에서 파괴되어 기존의 Steel 드라이브 샤프트의 이론적 강도보다 높게 나타났다.
위와 같은 실험결과를 통해 A6061-T6의 마찰교반용접을 이용한 일체형 하이브리드 드라이브샤프트의 마찰교반용접 강도에 미치는 인자들의 상관관계를 산업현장에서 적용 가능하도록 연구하였으며, 경량화된 A6061-T6의 하이브리드 드라이브 샤프트의 제작 및 기계적 특성평가를 통하여 산업현장의 자동차에 적용가능성을 제시하였다.

This study proposes a method to solve the problems of the heavy weight and high power loss of the drive shaft while maintaining excellent driving stability and ride comfort in a rear-wheel drive vehicle by evaluating the mechanical properties of an integrated hybrid drive shaft using friction stir welding. The following research was conducted to propose a method to minimize the usage amount and reduce the production unit cost using A6061-T6, which has excellent mechanical properties.
First, structural analysis is conducted through CATIA V5 analysis to reduce the weight of the drive shaft through design and manufacturing for the mechanical strength of the A6061-T6 pipe and aluminum yoke, which is used in the integrated hybrid drive shaft.
Second, in welding the yoke designed with A6061-T6 and the A6061-T6 pipe through friction stir welding, the friction stir welding conditions and mechanical properties according to the shape of the tool pin were evaluated, thereby deriving optimized conditions. This was then used to study friction stir welding conditions and mechanical properties according to changes in tool pin shoulder width. The mechanical properties evaluation test results of the tool pin shape showed that better bead appearance was observed in the A-type than the B-type pin, while the results of the tensile strength test showed that all fractures in the specimens occurred at the friction welded part. The maximum tensile strength was 199.1 MPa at conditions of 300 mm/min and 3000 rpm for the A-type pin. According to changes in tool shoulder diameter (TSD), friction stir welding can supply more frictional heat to the base metal with the same tool pin of 12 mm TSD; friction stir welding is also smooth even at a low RPM, and as rotational speed increases, excessive heat causes tensile strength to decrease. If TSD is narrow, then it is preferable to set the welding speed to a relatively low speed and to increase the rotational speed.
Third, a fatigue endurance test was conducted for the aluminum yoke of the hybrid drive shaft manufactured through friction stir welding. It passed the test at 500,000 cycles with a torque of ± 500 N‧m, while the results of the single fatigue endurance test for the integrated hybrid drive shaft showed no cracks, weld cracks, damage, or other abnormalities during 50,000 cycles. The results of the resonance generation test through the high-speed rotation test showed no resonance up to 5000 rpm, while the static breaking strength test for the integrated hybrid drive shaft showed breaking at 2,746 N‧m, higher than the theoretical strength of the existing steel drive shaft.
Through the above results, we researched the feasibility of applying the correlation of factors affecting the strength of friction stir welding of the integrated hybrid drive shaft using friction stir welding of A6061-T6 to industrial sites. This study also proposed the applicability of hybrid drive shafts to automobiles in industrial sites through the production and evaluation of mechanical properties of hybrid drive shafts using lightweight A6061-T6.
To increase industrial site productivity and process simplification, more research should be conducted on optimized friction stir welding that meets the various needs of industrial sites.
