Flexible fixtures are widely used in the automotive, aerospace, and ship industries for thin-walled and freeform workpieces. These fixtures utilizes an N-2-1 location principle, with numerous reconfigurable fixture elements, to support workpieces of various shapes and sizes under various machining processes. The quality of the machining processes depends considerably on the density and dimension of fixture elements (i.e., fixture configuration). This study proposes a method for the configuration design of flexible fixtures for thin-walled and freeform workpieces under given customer’s requirements. Several variables of the fixture configuration, such as the distance between consecutive fixture elements, the size of suction cups, and the size of ball joints, are selected as design variables based on the customer’s requirements. Two different objective functions are proposed, including maximizing the workpiece area to be supported (given a fixed number of fixture elements) and minimizing the number of fixture elements (given the workpiece area to be supported). The design constraints are also given by the customer, for example the perpendicularity of drilling holes, machining torques and forces, etc. These constraints usually requires the structural analysis of the workpiece under the given machining torques and forces, which can be solved numerically using MATLAB and ABAQUS. Several case studies are carried out to validate the performance of the proposed method.
