Finite element analysis was applied using DEFORM-2D and 3D for foldings and cracks of the bore at the end of a threaded part of engine mount bushing made of aluminum alloy Al6082 observed in the multi-stage cold forging process. Through finite element analysis, the flow stress and fracture limit of aluminum alloy of Al6082 were obtained, and the feasibility of a multi-stage cold forging design was verified, and design plan to eliminate defects was proposed by comparing with test results. The following conclusions have been derived from this research, 1. Analyzed results of the finite element of the modified 6-stage cold forging process design, the 6-stage cold forging design without voids has the lowest strain, damage value and molding load, so it is desirable to apply it to the multistage cold forging of engine mount bushings. 2. It was found that no folding or cracking occurred in produced part from the 6-stage cold forging process design after removing the void. This finding agreed with finite element analysis results. Therefore, when the inner diameter forging depth is 50mm or more, it is good to remove the voids by matching the length of the punch pin and the forging depth to prevent folding and cracks. 3. In multi-stage cold forging, when the inner diameter forming depth is 50mm or more, it is desirable to apply a punch pin air hole at 3 places of upper, middle, and lower 3 places and to add a reaming process to secure the screw accuracy. 4. As surface pressure acting on the die in the multistage cold forging for engine mount bushings made of aluminum alloy of Al6082 is not serious, it is considered that possibility of reducing die life time shortening due to stress would not be high. However, if the second and third shrinking amounts are big, reinforcement ring stress could increase by 41 MPa (from 476 MPa to 517 MPa). Therefore, it is advantageous to design the shrinking amount at a level of 0.3% for stable die life. 5. There was no die breakage even after producing engine mount bushings more than 2,550,000 pcs, well agreeing with the estimation of die life.
