However, as environmental issues arise, emissions regulations have intensified and the automotive industry is actively working on EV (electric vehicle), hybrid electric vehicle (HEV) and fuel cell electric vehicle (FCEV). Efficient and rapid commercial vehicle design processes are required according to such diverse consumer needs and environmental regulatory satisfaction and application of new technologies. As a result, the front loading design is in the spotlight, which can efficiently reduce the likelihood of problems occurring in the verification phase through early prediction of vehicle performance in the initial design phase. Realization of the design process requires a total of three key technologies: vehicle design target performance setting technology, multi-discipline vehicle performance analysis technology, and efficient design technology. In this paper, we conduct research on building a vehicle model platform and developing a design target performance setting technology considering overloading to implement this front loading design, and integrate it with multi-level design technology to build a commercial vehicle design platform. First, we build a commercial vehicle model platform for vehicle model development and multi-disciplinary performance virtual test evaluation. It is divided into system-level, sub-system-level, and component-level, respectively, making it easy to reflect design changes and to easily construct most commercial vehicle models currently in use. The chassis system level consists of 10 models depending on the vehicle type. The subsystem level consists of a total of 15 models, including six front-suspensions, five rear-suspensions, and four cabin suspensions, respectively. Part levels consist of body, frame, and coil spring, leaf spring, air spring, bushing models. Next, we conduct a study on design objective performance setting techniques. For engineering quantification of vehicle performance, objective vehicle performance evaluation methods and performance indices are selected. Furthermore, we obtain a design target performance setting technique that takes into account vehicle performance during cargo loading through the development of weighted functions based on statistical data to take into account vehicle overload. Finally, we integrate the previously developed commercial vehicle model platform with the design target performance setting technology considering overloading and establish a commercial vehicle design platform for applying the target cascading method. An analysis model and a design model are constructed to have a hierarchy by dividing them into each system, sub-system, and part level. The analytical model at the chassis system level uses a three-degree freedom equivalent cabin suspension model and a simplified leaf-spring suspension model to facilitate design target transition. The sub-system-level cabin suspension analytical model utilized the MBD(Multi Body Dynamics) model, while the part-level leaf spring and air spring models used mathematical models based on the design formula. To validate the above-built commercial vehicle chassis system design platform, the optimization was performed by applying the design target transfer technique by selecting roll stability to prevent rollover among ride comfort and steering stability performance as an objective function. We proceed with approximate optimization based on meta-model through 18 design variables selected through effect analysis using 3-level orthogonal arrays at the chassis system level, and derive the optimization through 25 additional interpretations after meta-model generation. At the subsystem cabin stringer level, the resulting three modes of cabin stringency (bounce, roll, pitch) were selected as objective functions, and the minimization of error with 16 design variables, converging with 20 interpretations. The part-level design was selected as an objective function, with the vehicle suspension leaf spring properties and the cabin suspension air spring properties obtained as a result of optimization of the chassis system level and cabin suspension level, respectively. For model optimization based on design expressions with clear and simple physical meaning of design variables, we proceed with problem-based optimal design to derive convergence solutions. Looking at the performance differences between the final derived optimal design and existing vehicles, the ride comfort performance of the cabin shows an average of 10% improvement on tolerances, full load, and overloading, while the ride comfort performance of the load is an average of 13%. Furthermore, the handling performance remained comparable to that of the existing ones. These results demonstrate the feasibility of the design process using a commercial vehicle design platform for front loading implementation developed in this paper.
