In this paper, to improve the surface morphology of the optical lens’s mold, there were proposed the machining methods that minimizes the effect of tool wear. The experiments were carried out using a diamond tool in an ultra-precision diamond machine. And the main research contents are as follows. 1) To analyze the types of surface morphology error according to individual factors that cause machining error, the machining experiments were conducted. The major factors causing machining error were classified into the strain of air-pressure, external impact, tool errors, machining conditions (rotational speed and feed rate), tool wear, and vibration. 2) The surface roughness of the aspherical lens’s mold is deteriorated due to the diamond tool gradually wears out by repeated machining. To improved the surface roughness, the “Multi Single Point Daimond Turning” machining method that minimizes the effect of tool wear was proposed. 3) In the conventional spiral milling method for the fabrication of the microlens array, the surface morphology problem especially hump formation is often provoked by tool’s run-out deviation on the center area of the machined surface. The hump formation initiated by tool error is very difficult to remove, unless the cutting tool is replaced by a new one. In this chapter, we propose the ‘Tilted Spiral Milling’ method for the fabrication of the precise microlens array by eliminating the influence of the tool error. 4) To improve the surface morphology of the microlens array by the raster milling method, the machining experiments were carried out. Three types of raster milling methods were applied: Parallel, Tilted, and Single point raster milling. The single point raster milling was confirmed to be a highly robust machining method, because the surface morphology was rarely affected by the tool’s error.
