최근 전 세계적으로 자동차, 항공·우주 등 전방산업을 중심으로 에너지 저감, 친환경화, 부품의 경량화 및 소형화에 따라 고경도강(Hardened steel), 초경량탄소섬유강화복합재료(CFRP)등과 같이 가공이 어려운 난삭재의 적용이 급증하고 있다. 칼날형상의 양각금형은 각종 연성재료의 타발에 사용되는 고정밀 칼날형상을 가지는 박판 금형으로써 LCD Back LightUnit(BLU)에 포함되는 필름, PCB 기판등과 같이 정교함을 요구하는 분야에서 활발하게 사용되고 있다. 이러한 양각금형은 HRC 50~60의 경도를 가지는 고경도강으로 뛰어난 내구성을 가진다. 하지만 가공이 쉽고 어려움을 평가하는 척도인 가공성(Machinability)에서 난삭재로 분류된다. 양각금형의 가공공정은 원소재인 고경도강을 보다 가공하기 쉽게 가공하기 위해 에칭공정을 거친 후 마이크로밀링을 통해 가공된다. 마이크로밀링가공의 특성은 범용밀링과 전반적으로 유사하지만 두 가공 사이에는 스케일과 관련된 중요한 차이점이 존재한다. 범용밀링가공에서는 공구선단반경의 비가 작기 때문에 그 영향을 무시할 수 있지만, 마이크로밀링가공에서는 공구선단반경과 칩 두께, 날당이송, 가공깊이의 비를 고려하여 가공조건을 선정해야 한다. 특정한 비의 마이크로밀링가공에서는 치수효과로 플라우잉 현상에 의해 소재가 공구선단에 눌러져서 소재의 절삭이 정상적으로 진행되지 않고, 공구선단이 지나간 자리의 눌러졌던 소재가 탄성회복으로 인한 슬라이딩 현상에 의해 가공정밀도 및 표면품질이 악화되며 공구의 수명측면에서도 악영향을 끼친다. 또한 고경도강의 특성으로 인해 높은 절삭력과 절삭온도로 가공 시 칼날의 변형 및 미세 버로 인하여 가공품질에 악영향을 끼친다. 이로 인해 가공결과물의 정밀도, 가공표면, 칼날의 예리함이 떨어지게 된다. 이를 해결하기 위하여 적절한 가공깊이, 가공량을 설계하여 고품질의 칼날형상을 가질 수 있는 가공연구가 필요하다. 따라서, 본 연구에서는 고경도강(HRC 50)의 양각금형 가공에서 고정도 및 고능률 가공을 위하여 칼날형상 양각금형의 마이크로밀링에서 가장 중요한 가공조건인 반경방향 가공깊이에 대하여 2D 유한요소 해석을 이용한 절삭력과 절삭온도, 칩의 형상, 미세 버의 발생, 표면조도, 칼날높이에 따른 가공품질에 대해 조사하였으며, 이러한 결과를 바탕으로 최적의 반경방향 가공깊이를 제시하였다. 그 결과 반경방향 가공깊이 0.72mm에서 가장 우수한 가공품질을 보였으며, 양각금형의 칼날높이는 1,998.3㎛으로 제품에서 요구하는 2,000㎛의 높이에 가장 근접한 결과를 얻었다. 또한 미세 버의 발생이 가장 적으며, 끊어지거나 찢어지는 칩이 발생하지 않아 안정적인 소재의 절삭이 이루어졌다. 결론적으로 칼날형상의 양각금형 마이크로밀링가공에서 0.72mm의 반경방향 가공깊이를 선택하는 것이 미세 버를 감소시키고 일정한 선폭과 높이를 유지함으로써 가공품질을 향상시키는 방법으로 적용가능할 것이다.

Recently, applications of difficult-to-machine materials such as hardened steel and CFRP(Carbon fiber reinforced plastics) are increasing rapidly in the world with energy reduction, eco-friendliness, and lightweight and miniaturization of parts centered on front industry such as automobiles, aerospace, etc. blade-shaped cutting die is a high-hardness steel with a hardness of HRC 50~60 and has excellent durability. However, it is easy to process and is classified as a difficult-to-cut material in terms of machinability, which is a measure for evaluating the difficulty. The manufacturing process of a blade-shaped cutting die is generally manufactured using a combination of photochemical processes and machining using micro-end mill tools. Therefore, in this study, for high-precision and high-efficiency machining of hardness steel (HRC 50) blade-shaped cutting dies, cutting force using 2D finite element analysis for radial depth of cut, which is the most important machining condition in micro-milling of blade-shaped cutting dies. Machining quality according to cutting temperature, shape of chip, occurrence of fine burrs, surface roughness, and blade height were investigated. Based on these results, the optimal radial depth of cut was suggested. As a result, the best machining quality was shown at the radial depth of cut 0.72mm, and the blade height of the blade-shaped cutting die was 1,998.3㎛, which was the closest to the 2,000㎛ required by the product. In addition, the occurrence of micro-burrs is minimal, and chips are not broken or torn, resulting in stable cutting of materials. In conclusion, selecting a radial depth of cut 0.72mm in micro-milling machining of an blade-shaped cutting die with a blade shape will be applicable as a method of improving machining quality by reducing micro-burrs and maintaining constant line width and height.
