Commercial lithium-ion battery electrodes are manufactured by casting a slurry composed of an active material, a conductive material, a binder, and a solvent into the metal current collector. After slurry casting, a drying process must be performed to evaporate a N-Methyl-2-pyrrolidone (NMP) solution. A considerable amount of time and thermal energy are required to completely dry the electrode, and a large amount of capital is also required to build a system to recover evaporated NMP. Also, as the scale of electric vehicles and energy storage system market increases, a higher energy density of lithium-ion secondary batteries (LIBs) are required. Therefore, innovation in the thick electrode manufacturing process is required. The current commercial electrode manufacturing process is not suitable for realizing high energy density through thick electrodes because there is a risk of cracking of the electrode during the drying process. Here we present advanced manufacturing method based on phase-inversion method by employing a non-solvent (water or ethanol) to solidify a PVDF binder, instead of solvent evaporation. Lithium-ion battery electrodes (Artificial graphite and LiNi0.5Co0.2Mn0.3O2) were manufactured in commercial loading-level (above 3 mAh/cm2) using three different methods. One was manufactured by conventional drying method, another was to immerse the slurry casted electrode in water bath for 1 minute, the other was to immerse the electrode in ethanol bath for 1 minute. In order to understand the effect of the phase inversion process on the physicochemical properties of the polymer in the electrode, PVDF films were prepared in the same manner as the electrode and analyzed. The PVDF film showed a porous membrane structure with developed micropores via the phase inversion, and the crystallinity of the PVDF films prepared by the phase inversion process showed a tendency to decrease. The wettability of the PVDF film was improved based on the improvement of the electrolyte permeability into micropores and the improvement of the swelling property of the polymer with low crystallinity. Since the phase-inversion-based electrode forms a binder network with enhanced particle interconnection, the electrode's adhesive strength was improved. For the same reason, it is possible to manufacture a thick electrode with a high loading without cracks even in the commercial drying process (high wind speed). The influence of the rate and cycle (RT or 60℃) performance depending on kind of non-solvent (water or ethanol) was evaluated. As a result, electrochemical performances of the phase inversion electrodes were better than conventional drying electrode in both the positive (NCM523) and negative (AG) half cells & full cells. The cycle performances of full-cells at elevated temperature were improved when a phase-inversion artificial graphite electrodes were applied as an anode, and that of full-cells at room temperature were improved when a phase-inversion NCM523 electrodes were applied as a cathode. These result shows the possibility to manufacture better performance and more economical battery electrodes using the phase-inversed electrode manufacturing method.
