제안 방법
미 세패턴 필름의 연속 성형 공정 에서 수지 의미세 패턴에 대한 충전 및 수지가 필름 위에 코팅되는 과정에서의 기포의 발생 및 유입 현상에 대하여 해석 및 실험을 수행하였다. Fig.
미세패턴 광폭 필름 성형을 위해서 연속 성형 장비를 Fig. 1과 같이 기존 장비를 기반으로 제작하였다. 적용 롤 크기는 최대 유효 성형 폭이 1, 600mm 이며 공정속도는 최대 20m/min 로 설계 제작되었으며 미세 패턴 성형을 위한 마스터는 금속 롤 표면에 직접 미세 패턴이 가공된 hard roll master 및 필름에 제작된 패턴을 마스터로 사용하는 soft roll master 두 방식의 적용이 가능하게 제작되었다.
성형 중 기포의 발생 현상 규명을 위해 dip coating 방식을 적용하여 실험적 연구를 진행하였으며, Fig. 4 에서와 같이 점성에 따라 달라지는 sawtooth type 의 wetting line 을 관찰하고, 생성된 기포가 필름의 표면에 고착된 상태에서 움직이는 것을 초고속카메라를 통해서 확인하였다.
앞에서 개발한 저표면에너지 수지 및 수축율제어 수지를 적용하여 실험을 통한 이형 특성 분석을 수행하였다. 우선 저표면에너지 수지 및 일반 수지(고표면에너지 수지)를 황동 소재의 표면에 코팅한 후 UV 광의 노광 시간 및 강도를 변화시켜 수지와 PET 필름, 수지와 황동 표면과의 접착력 특성을 측정 분석한 결과를 Fig.
앞에서 수행된 소재 개발 및 공정 최적화를 기반으로 다양한 크기 및 형상의 미세 패턴 필름 성형을 수행하였다. Fig.

성능/효과
Fig. 8 에는 성형소재 및 금형의 표면 에너지에 따른 미세 패턴의 이형 결과를 나타내었으며 소재 및 금형의 표면 에너지가 모두 높은 경우 이형이블가하였으며, 모두 에너지가 낮은 경우 안정적인 이형 결과를 확인하였다.
6 에 나타내었다. 고표면에너지 수지의 경우 노광 강도 및 시간에 관계없이 필름이나 황동 표면에 대해서 모두 높은 수준의 접착 특성을 보이고 있으나, 저 표면 에너지 수지의 경우 적정한 노광 조건에 대해서는 필름과 의 접착성은 유지되는 반면 황동에 대한 접착성은 크게 낮아져 이형 특성이 크게 향상될 수 있음을 확인하였다.
7 에는 일반수지, 저표면에너지 수지 및 저수축 수지를 적용한 미세패턴 성형 및 이형 과정에서의 이형력 측정 결과를 나타내었다. 그래프에서 알 수 있듯이 저표면에너지 수지 및 저수축 수지를 적용한 경우 기준소재(일반소재)에 비하여 매우 낮은 이형력을 보여주고 있으며, 실제 공정에서 이형성이 개선됨을 확인하였다’
연속 성형에서의 성형 폭은 표면에 미세패턴 응용 제품의 크기에 의해 결정되는데, 성형 폭이 증가함에 따라 성형장비의 대형화, 패턴 균일성 저하, 수율 저하 등 다양한 문제가 발생하는 등 기술적 난이도가 크게 증가한다. 최근 활발한 개발이 이루어지는 대형 디스플레이의 경우 미세패턴 응용 광학부품의 적용을 통한 성능향상이 주요한 연구개발 내용의 하나이나 이는 성형 과정을 통해 제작될 수 있는 광학부품의 크기에 의해 결정되고 있는 실정이다.
후속연구
이를 위해서는 연속 성형을 위한 롤 마스터 가공 및 제작 기술, 기반 필름 성형 및 광특성 제어기술, 롤 성형 시스템 및 공정기술 등의 개발이 필요하며 이를 기반으로 미세 패턴 응용제품의 제품화 기술 및 산업 경쟁력 확보가 가능할 것으로 판단된다.
특히 대형 TV 제품용의 광학 필름은 성능 및 원가절감을 위해 기존의 PET 필름/UV 경화 소재 패턴 충의 복층형 구조가 아닌 필름 혹은 시트에 직접적으로 패턴을 성형한 일체형 구조로의 개발을 추진하고 있으나 패턴의 전사성 및 두께 등 해결해야 할 많은 문제가 있어 향후 집중적이 연구가 요구된다.
