ECS를 대표하는 PEMFC와 ESS를 대표하는 VRFB는 작동 원리 및 구성 부품이 유사하여 개발한 기술을 상호 유리하게 적용할 수 있다. 두 시스템 모두 분리판 (Bipolar plate, BP), 엔드플레이트 (Endplate) 등의 유사한 부품이 적용되며, PEMFC의 기체 확산층 (Gas diffusion layer, GDL)은 VRFB의 탄소섬유 펠트 전극 (Carbon felt electrode)과 역할 및 구조가 유사하다. 기술의 상호 적용 외에도 PEMFC와 VRFB의 융합을 통해 PEMFC에서 생산한 전기를 VRFB에 저장하는 등 전력의 탄력적 활용이 가능하다. 본 연구에서는 차세대 에너지 시스템의 경쟁력을 확보하기 위해 PEMFC와 VRFB 두 시스템에 필요한 핵심 기술들을 개발하였다.
Part 1 PEMFC
연료전지는 내연기관이나 배터리보다 높은 에너지 밀도, 저소음 등의 다양한 장점을 가지고 있어 기존의 무인 항공기, 잠수정 등의 동력원을 대체할 수 있는 대안으로 떠오르고 있다. 연료전지는 기존 동력원들과 달리 출력과 효율이 무관하기 때문에 소형 시스템 적용 등에 유리하다. 하지만 일반적인 저온 PEMFC (Low temperature proton exchange membrane fuel cell, LT-PEMFC)는 구동을 위해 복잡한 보조설비 (Balance of plant, BOP)가 필요하며 이는 경량화 및 시스템의 단순화에 걸림돌로 작용한다. 본 연구팀은 이를 해결하기 위해 보조설비를 최소화할 수 있는 2가지 형태의 연료전지 시스템을 개발하였다. 첫번째는 가습 및 온도 조절 장치를 최소화한 공기 호흡형 저온 연료전지 (Air breathing LT-PEMFC)이고 두 번째는 120°C 이상에서 작동하기 때문에 습도 조절이 필요 없으며, 수소의 순도에 대한 요구 조건이 높지 않은 고온 연료전지 (High temperature PEMFC, HT-PEMFC)이다. 본 연구에서는 기존 공기호흡형 분리판의 문제였던 밀폐성 문제와 분리판의 파손 문제를 해결함으로써 400W 공기호흡형 경량 연료전지를 개발하였다. 고온 연료전지를 위한 개스킷이 일체형으로 제작된 분리판을 제작하였고, 소수성 (Hydrophobic) 코팅을 제거한 GDL, 탄성 변형 구간이 기존 강철 타이 바 (Tie bar)보다 5배 증가한 복합재료 타이 바, 고온 연료전지용 엔드플레이트 등 고온 연료전지의 핵심 부품들을 개발하였다.
Part 2 VRFB
세계적으로 에너지 문제에 대한 관심이 높아지면서, 에너지 저장 시스템 (Energy storage system, ESS)에 대한 연구가 활발히 수행되고 있다. 기존에는 리튬 이온 전지 (Li-ion battery)가 널리 사용되었으나, 폭발성과 낮은 수명 및 대형화가 어려워 이를 대체할 수 있는 연구가 활발히 진행되고 있다. 바나듐 레독스 흐름 전지 (Vanadium redox flow battery, VRFB)는 에너지 용량과 출력을 독립적으로 설계할 수 있고, 높은 수명 및 폭발성이 전혀 없어 리튬 이온 전지를 대체할 에너지 저장 시스템으로 주목 받고 있다. 하지만 바나듐 레독스 흐름 전지는 강산성 기반의 전해질로 운행되기 때문에 시스템의 신뢰성 및 내구성이 검증되어야 한다. 본 연구에서는 신뢰성 있는 VRFB 시스템을 구축하기 위해 강산의 전해질이 VRFB 시스템에 미치는 영향과 내구성의 평가 방법에 대한 연구가 수행되었다. 본 연구를 통해 VRFB 시스템의 핵심 부품들 중 하나인 분리판 (Bipolar plate, BP)의 내구성 평가 방법을 제시하였다. VRFB 시스템에서 발생하는 부식 현상은 강산 전해질이 충전 및 방전 과정에서 발생하는 산화 및 환원 과정에 의한 것이므로, 실제 VRFB 시스템의 작동 전압보다 높은 전압을 전해질 환경에서 인가하여 가속화 시험을 수행하였다. 이를 위해 다양한 종류의 흑연이 코팅된 분리판의 질량 감소 및 투과도를 측정하였으며, 내구성을 평가하는 방법도 제시하였다.
또한, 복합재료 분리판의 코팅 층 강성에 따라 ASR (Areal specific resistance)을 예측할 수 있는 모델을 제시하고, 이를 줄이기 위한 최적화 공정을 제시하였다. 최적화 결과를 바탕으로, 합성 흑연을 적용하여 기존의 플레이크 (Flake) 타입 흑연 코팅 복합재료 분리판보다 3 배 가량 높은 내구성을 가지는 분리판을 개발하였다. 더 나아가 흑연 코팅의 부식성 문제를 완전히 해결하기 위하여 전도성 코팅 층을 필요로 하지 않는 새로운 분리판의 제조 방법에 대해 연구를 수행하였다.
Soft layer 방법를 이용하여 복합재료 분리판을 제조함으로써 표면의 잉여 수지 층을 제거하고 탄소섬유를 표면에 노출시켜 전기저항을 감소시키는 새로운 분리판 제조방법이 개발되었다. 유한요소 해석과 실험을 통해서 제조 방법을 최적화 하였으며, 이를 통해 개발된 분리판은 높은 전기적 성능뿐 아니라 높은 기계 물성을 나타냈다.
일반적으로 VRFB 용 분리판은 제조가 용이하도록 평판 형태로 제작되었으나, 유동 손실과 저항 손실을 동시에 줄이기 위하여 많은 굴곡을 가지는 분리판을 개발하였다. 굴곡의 형상 변수에 따라 유동 및 저항 손실 모델을 제시하고, 이를 최적화 할 수 있는 형상을 디자인하여 VRFB 시스템의 에너지 효율을 증가시켰다.

Proton exchange membrane fuel cell (PEMFC) is an eco-friendly energy conversion system which uses only hydrogen and oxygen to produce electricity. Vanadium redox flow battery (VRFB) is an energy storage system (ESS) which can store electrical energy into chemical energy. Due to easy scalability, VRFB is a very promising ESS in substitute of conventional Li-ion batteries. The PEMFC and VRFB have similar mechanism and share many key components, which enables synergistic development of both systems. In case of bipolar plates (BPs), lightweight carbon composite structures can be adopted for both systems. Gas diffusion layers (GDLs) of PEMFC are also similar to carbon felt electrodes of the VRFB. Apart from sharing key components, PEMFC and VRFB can be integrated into one system which enables the storage of the electricity produced by PEMFC in VRFB. In this study, key technologies for the PEMFC and VRFB were developed to secure the next generation energy systems.
Part 1 PEMFC
Fuel cells have many advantages compared to the combustion engines or batteries. They have large energy density, low noise and vibration, which makes them promising candidates for the power sources of aircrafts and submarines. They are particularity advantageous for small systems because they have high efficiency irrelevant of the size. However, the low temperature proton exchange membrane fuel cell (LT-PEMFC) requires a complicated balance of plant (BOP) for operation, which increase weight and system complexity. Therefore, in this study, two approaches were made to solve this problem. Firstly, an air breathing LT-PEMFC has been developed with minimized BOP for humidification and temperature controlling. Secondly a high temperature PEMFC (HT-PEMFC) has been developed because it does not require humidification and CO filtering units due to its high operating temperature between 120 and180°C. In this study, the air breathing LT-PEMFC of 400 W has been developed. Sealing problem of the open cathode bipolar plate (BP) was solved by bonding process with the optimized BP to endure high compaction pressures. For the HT-PEMFC, a gasket-integrated silicone composite BP was developed to reduce the assembly process because bonding of the silicone gasket to the conventional graphite, metal, thermoset composite bipolar plates were difficult due to large differences in modulus and coefficient of thermal expansion. Therefore, silicone was adopted as a matrix for the BP. By co-curing the BP and the gasket, the gasket-integrated BP was developed. Also, cyanate ester modified epoxy which had high temperature characteristics was adopted to fabricate the BP for HT-PEMFC. The developed composite BP exhibited superior electrical properties and higher unit cell performance compared to the conventional graphite BP. Due to high operation temperature, hydrophobic PTFE coating for LT-PEMFC GDL is not required. Therefore, the GDL was treated with flame to reduce the electrical resistance. A lightweight carbon composite tie bar was developed to replace the steel tie bar. Compared to the conventional tie bar, the developed composite tie bar exhibited high failure strain and high specific strength. In addition, an end plate for HT-PEMFC was developed whose mechanical properties were verified at high temperature.
Part 2 VRFB
As concerns on energy issues have been increased, energy storage systems (ESSs) have been studied and developed over the world. The vanadium redox flow battery (VRFB) system is one of the promising EES because its energy capacity and power can be designed independently and it is non-explosive, which are not possible for Li-ion battery systems. Recently, the research on the VRFB is widely performed to substitute the Li-ion battery system. Though the VRFB is non-explosive and has long operation life, there are several technical issues to be investigated further. Since the VRFB is operated with strong acid based electrolytes, the effect of the strong acid on the VRFB components should be verified for constructing a reliable system. Therefore, the durability test method was suggested for the bipolar plate (BP) which is one of the key components of the VRFB system. Also the prediction model of area specific resistance (ASR) was developed with respect to the modulus of the coated graphite on the carbon composite BP. Based on the durability test and ASR prediction model, a new graphite coating method for the carbon composite BP was investigated. For the next generation BP, a method to fabricate the BP without any conducting coating layer was investigated. Since acid electrolytes are circulated through porous electrodes in the VRFB stack, it was not easy to reduce the pumping loss by increasing the porosity of electrode without increasing the electrical current resistance through the electrode. This problem was solved by designing the carbon composite BP with many corrugations.
When the VRFB is operating, the electrochemical reactions occur at the carbon felt electrode and the electrode is directly contact with the BP, which promotes the corrosion of the BP by the oxidation and reduction process during charging and discharging the stack. Therefore, an accelerated durability test on the BP was performed by applying a higher potential than that of actual stack operating condition. The equations for the mass loss and corresponding permeability change of BP were suggested to evaluate the durability of BP. From the experiments, it was found that the pyrolytic graphite coating on the BP had three times higher durability than the conventional flake type graphite coating. Also the modulus of the coating layer was adjusted by controlling the fabrication pressure, from which the equation for the areal specific resistance (ASR) was derived.
An innovative fabrication method for the next generation carbon composite BP has been developed using the soft layer method, which does not require any conductive coating layer on the carbon composite. From the finite analysis and experimental verification, the optimum fabrication condition was suggested. The newly developed coating-less carbon composite BP showed not only excellent electric properties but also increased mechanical properties, which makes thinner BPs with low cost possible. The BPs for VRFB were designed with many corrugations similar to those of PEMFC to reduce both the pumping loss and electric resistance by providing flow channels in the high porosity regions. To optimize the corrugation shape, the pumping loss and electric resistance were modeled with respect to the shape parameters. Based on the developed model, the optimum design of corrugated BP was suggested with the increased energy efficiency of the VRFB.
