Recently, exhaust gas emission regulation and energy saving are causing increased demand for weight-reduction and better fuel-efficiency in many industries as well as automotive industry. Therefore, in order to solve these issues, the use and applications of light-weight materials are desired. On the basis of features such as light-weight, corrosion resistance, specific strength, reasonable formability, and recycling efficiency, aluminum and its alloys are the appropriate materials among the various light-weight materials. When the Al alloys are applied to industry, welding and joining technology is required. However, the Al alloys are generally classified as difficult materials to weld because of solidification cracks, segregation and porosities in the fusion zone during conventional fusion welding. For these reasons, it is necessary to study the joining technology for aluminum and its alloys. This research examines the joining technology, friction stir welding (FSW). The FSW which is a representative solid-state joining technique uses a non-consumable tool to generate frictional heat to plastically deform and stir the metal to form a consolidated joint. During the FSW, it is possible not only to make uniform microstructures but also to minimize the thermal distortion and welding defects because the FSW is conducted on the solid-state. In this stage, the grain refinement occurs by dynamic recrystallization resulting from frictional heat and plastic deformation. For this reason, the friction stir processing (FSP), one of FSW variants, is classified as severe plastic deformation process. The FSP is simple and effective method in which the shear deformation and frictional heat are repeatedly imposed on materials by specifically designed rotating tool. However, the microstructural evolution during FSP has not been completely understood. The investigation for microstructural evolution and its effect to change of mechanical properties by FSW & FSP is important to develop the FSW & FSP as applicable "Foundation technique". Also, it is necessary to achieve the property improvement of aluminum and its alloys because it is demaned more high strength to aluminum alloys for application of structural parts. In this regard, mainly two studies are performed by dividing subject into 2 parts as below. Part 1. Microstructural evolution and mechanical properties in the friction stir weld of AA5052-H32 thin sheets. Part 2. Effect of friction stir processing on microstructure and mechanical properties of AA1050-O. The part 1 focuses on the FSW of AA5052-H32 thin sheets, and investigation of microstrucural evolution and mechanical properties. The FSW of commercial AA5052-H32 alloy in 1 mm thickness is successfully conducted without defects and porosities. From the investigation of microstructural evolution, it is revealed that the grain refinement and fraction increase of high angle grain boundaries occurred by dynamic recrystallization resulting from frictional heat and plastic deformation in stir zone(SZ). The EBSD results indicate that the Cube and Copper texture of AA5052-H32 was changed to B/-B shear texture in SZ. During FSW, the pin rotates around the normal-direction(ND) with tilt angle, so the shear texture can be formed around the ND in the SZ. Also, shear stress is induced along the rotated pin surface caused by movement of the rotating pin. These complex stresses affect the texture evolution in the SZ. The refined grains contribute to increase the impact absorption energy of welds because the increased number of grain boundaries plays a role in the crack propagation as an obstacle. From the results, it could be known that the FSW is an effective joining method to aluminum alloy thin sheets with good performance. The part 2 focuses on the FSP of AA1050-O to modify its microstructure for improving mechanical properties, and feasibility on FSP for fabricating metal matrix composites. The stir zone consists of equiaxed and significantly well-recrystallized fine grains. This grain refinement is positive effect following the Hall-Petch relationship for improving the strength of AA1050-O. From the EBSD analysis, it is clearly observed that the stir zone has a shear deformation texture which is attributed to the tool rotation during FSP. However, the multiple-pass FSP hardly affects the change of texture. The aluminum matrix composites reinforced with CNTs is successfully fabricated by FSP. The CNT powder is prepared with petroleum in 5 wt% as paste-type for preventing the scattering during FSP. The maximum strength reaches at 108 MPa by FSP2 with CNT reinforcement, which is 1.52 times more than that of aluminum matrix. From the results, it is indicated that the FSP using paste-type reinforcement is a feasible route to fabricate the metal matrix composites. In present study, it reveals that the FSW is appropriate joining method for thin sheet to application of automotive industry. From investigating of microstructural evolution by FSW & FSP, it is pointed out the microtexture is drastically changed by intense shear deformation. Also, it is verified that the FSP is simple and effective technology for the fabrication of metal matrix composites. This novel process can be applied for surface/bulk modification.
