A manufacturing process of commercial synthetic graphite is that cokes are ground into proper size of particles, which are mixed with binder, formed and carbonized. However, volatile matter of binder is emitted during the carbonization process and many pores are created. Because of this, the original properties of synthetic graphite become lower than theoretic value and the pores can be removed through repeated impregnation and re-carbonization process. Variables that affect the impregnation effect include the viscosity of the impregnant, surface tension, contact angle of impregnation, reactivity during heat treatment and carbonization yield.
The study discussed pores decrease effect of bulk graphite produced using resins with different viscosity. The raw material mixed with binder went through carbonization for an hour at 700℃ after uniaxial pressing, which is followed by impregnation and re-carbonization using impregnants whose viscosities are 25.0cP, 10.3cP and 5.1cP, respectively. Porosity, density, mechanical property and electric property were analyzed to evaluate the effect from changing pores. Crystallinity was also analyzed to confirm impregnation and microstructure of pore distribution was observed.
When the impregnant viscosity was 5.1cP, porosity fell from 23.40% to 18.58%. The flexural strength and compressive strength increased 7.51MPa and 6.93MPa respectively after impregnation compared with before. This is attributed to pores decrease, dispersion of stress and subsequently reduction of cracks. After pores, which disrupt electron flow, were impregnated, the resistivity of bulk graphite went down 36.96% for 25.0cP, 64.18% for 10.3cP and 86.76% for 5.1cP after impregnation and electrical conductivity became great. When impregnation was done once for crystallinity analysis, the degree of graphitization decreased due to phenol resin. However, it was confirmed that re-carbonization promoted the crystallinity of natural graphite. When impregnation was done two or three times, impregnation yield decreased regardless of the impregnant viscosity and the phenol resin did not change crystallinity significantly. Crystallinity of mixed powders improved through repeated re-carbonization following impregnation and the degree of graphitization increased through peak shift of phenol resin.
Therefore, the viscosities of impregnants changed the material properties in the bulk graphite manufacturing process and, among the viscosity the study suggested, the impregnant of 5.1cP marked significant pores decrease effect. This proposed the possibility to manufacture high-density bulk graphite in the future. Bulk graphite with excellent physical property and anisotropy is expected to be applied to electrode, graphite electrode and carbon-based separator, etc.
