In recent years, environmental regulations have become stricter, and there is a growing demand for automotive CO2 emissions regulations and automobile fuel efficiency improvements. So the automobile industry is offering various countermeasures, and the typical direction of research and development is the car-body weight reduction. Among them, a method using lightweight materials such as aluminum, a composite material, magnesium, advanced high strength steel(AHSS), is widely applied, but it shows many problems in joining different materials. In the case of the self-piercing riveting(SPR) process which is one of the most advantageous joining techniques for material bonding for lightweight vehicles, has been actively developed. The self-piercing riveting(SPR) process does not require any pre-work, has a fast working speed, and has many advantages as an environmentally friendly operation. However, there is a problem that the bonding strength varies depending on anvil shape, rivet shape, rivet strength, and press-fitting factor. In the field of automobile production, process variables are selected according to experience, and when a fault occurs, it is filtered like post-processing. The researches related to SPR, have been carried out variously, but most of the studies are mainly focused on the rivet or anvil design through the finite element analysis or the experimental method based on the design results. Most of these studies derive their results through the calculation according to the theoretical background or finite element analysis, and there is disjunction from the actual field. It is almost impossible to have various SPRs and anvils considering the mechanical properties of the metal sheet to be bonded due to the spatial and cost problems in the actual field. Therefore, in this study, we tried to design the optimum conditions and criteria through the analysis of bond strength factors based on the experiment that carried out with using experimental design methods about rivets, anvils, press-fitting factor. The SPR process proceeds by the interaction of the anvil and rivet geometry with the press-in factor and the bond strength and shape are determined according to each process parameter condition. Therefore, in this study, we tried to analyze factors that have a great influence on the double bond strength and shape for the conditions that can be selected and controlled at the production site. For this purpose, we constructed a three-level mixed orthogonal array table and experimented to find the relationship between the design variables and the response values in the selectable design domain. Through this, we propose conditions that can be applied in the field of mechanical bonding of heterogeneous materials using SPR in automobile manufacturing process. In this study, material and thickness which are actually applied to automobiles were selected, and we prepared the sample of each factor and analyzed cross-sectional shape by scanning electron microscope. Also, we tried to present the optimum condition of the SPR process through measurement of the bond strength of each sample.
