However, KNN ceramics often suffer from poor reproducibility of its microstructure and electrical properties including piezoelectric and ferroelectric properties. This is associated with the difficulty of accurate composition control because of the formation of a hydrate phase due to the highly deliquescent nature of its main raw materials, K2CO3 and Na2CO3. This study aims to improve the microstructure and piezoelectric properties through precise composition control and to propose a new grain growth mechanism in 0.95(K0.5-xNa0.5-x)NbO3-0.05CaTiO3 ( x = 0, 0.0025, 0.005, 0.01, 0.02) ceramics sintered in the temperature range of 1050°C - 1100 °C through detailed microstructure analysis. For accurate composition control by minimizing the formation of hydrate phase, the raw powders of K2CO3 and Na2CO3 were dehydrated through heat treatment prior to the synthesis of the intended compounds. In the stoichiometric composition (x = 0), grain growth was not observed for the entire range of sintering temperature. On the other hand, the grain growth behavior of the non-stoichiometric compounds (x≠0) strongly depended on the temperature and the alkali element content. Grain growth was only observed for x = 0.0025 and 0.005 when sintered at 1050 °C, whereas the samples sintered at 1060 °C lacked well grown grains irrespective of x. On the other hand, abnormal grain growth was observed for x = 0.02 when sintered at 1070 °C and 1080 °C where as the other samples did not exhibited any grain growth. The average grain size for x = 0.02 decreased when temperature was increased from 1070 °C to 1080 °C. Detailed analysis of microstructures of the samples sintered at various sintering conditions revealed that a critical A-site vacancy concentration was required to facilitate the grain growth. This critical vacancy concentration depended on the sintering condition. The suppression of grain growth for x > 0.005 samples sintered at 1050 °C was attributed to removal of more amount of alkali elements creating more A-site vacancy concentration than the specific vacancy concentration required for grain growth. The existence of such critical vacancy concentration for grain growths was further established when we observed abnormal grain growth for x = 0.005 sintered at 1050 °C for 12h through muffling process. The muffling would fill A-site vacancy, thereby reducing the A-site vacancy concentration below the critical value facilitating the grain growth. Moreover, the Ca2+ ions occupying the A-site vacancy generated donor electrons. This donor electrons had also take part on inducing the abnormal grain growth. As per the XRD patterns, all samples crystallized in the perovskite phase with the coexisting of orthorhombic and tetragonal crystal structure, with a minor secondary phase related KTiNbO5. However, the peak intensity corresponding to KTiNbO5 increased with increase in sintering temperature. The measurement of temperature variation of relative permittivity showed two structural phase transition temperatures related to transition from orthorhombic to tetragonal (o-t) and tetragonal to cubic (t-c) phase. The o-t and t-c phase transition temperature were found to increase to higher temperature with increase in x. The piezoelectric coefficient, d33 of the samples were measured after poling the samples in a dc electric field 4kV/mm. The d33 values were first increased from 205 for x = 0 to 262 for x = 0.0025, which decreased with further increase in x as d33 = 184, 107 and 101 for x = 0.005, 0.01, 0.02 respectively. The corresponding values of loss parameters were tanδ = 13.65%, 11.58%, 25.20%, 4.54% and 3.56% for x = 0, 0.0025, 0.005, 0.01 and 0.02 respectively. The high value of the tanδ was associated with the leakage currents due to donor electrons. It was found that addition of MnO2 was very effective reducing electrical defects through charge compensation with donor electrons. Owing to its high value of d33 we added MnO2 at various level (ymol% MnO2, y = 0, 0.25, 0.5, 0.75, 1) to 0.95(K0.4975Na0.4975)NbO3-0.05CaTiO3 in order to improve its leaky behavior and sintered at 1010°C to 1040°C. As per microstructure analysis Mn added samples sintered at 1010 °C exhibited abnormal grain growth only for the higher Mn content ie., for y ≥ 0.5. Because of reduced leakage current and morphotropic phase boundary for y = 0.25 samples close to the room temperature, a high piezoelectric properties of d33 = 299 pC/N, kp = 52.9 % was achieved.
