연구결과
현재 자동차 연료전지 분리판을 두께 0.2mm 스테인리스로 사용할 경우 1장당 약 83g의 무게를 가지게 되는데 연료전지 자동차의 운전을 위하여 880장 기준으로 스택(Stack) 하였을 때 총 무게는 약 73kg이 된다. 하지만 알루미늄을 이용하여 분리판을 제조하였을 경우 장당 약 30g의 무게를 가지며, 스택을 하였을 경우 약 27kg로 약 1/3배의 경량화를 얻을 수 있다. 그러나 알루미늄과 같은 경량화 소재의 성형을 위하여 적용되는 프레스 성형과 같은 기존의 분리판 성형공정 등은 재료의 물성, 원가, 대량생산 등의 측면에서 대면적 박막을 제조하기에 어려움이 따른다. 이러한 어려움을 극복하기 위하여 본 연구에서는 연료전지 분리판을 생산할 수 있는 고액공존 경계영역 성형기술인 복합성형 레오포밍(Complex Rheoforming) 공정을 개발한다. 진공 흡입 및 가스 압력 하에서 레오로지 알루미늄 박막이 제조되는 반연속성형공정(Semi‑continuous Forming Process)을 개발하며, 또한 다이캐스팅공법, Rubber pad forming, 스탬핑공법에 의하여 성형하는 금속 분리판 성형 기술을 개발한다. 그리고 다양한 분리판의 미세채널의 형상 최적화를 위하여 박막 분리판 성형을 위한 성형 및 유동해석 기술을 개발하며, 약 0.2~0.4mm 두께를 가진 Serpentine 및 Parallel Serpentine 패턴의 초경량화 알루미늄 분리판 제조, 코팅 종류에 따른 박막 분리판 평가 및 코팅층 평가 기술, 내부식성 평가, 그리고 단일 연료전지 셀의 성능 평가 및 결과의 피드백을 통한 제작공정 최적화를 이루어 산업체에서 원가저감과 대량생산 목적에 획기적으로 활용될 수 있는 원천기술을 개발한다.
연구결과의 활용계획
경제사회적 측면에서 보면, 전자교반 및 진공흡입 장치를 이용한 대면적 박막 및 미세패턴 성형 기술 개발과 표준화 D/B의 구축을 통하여 연료전지 및 부품의 국산화, 특수 코팅된 박막 제조기술과 평가기술, 연료전지 분리판 제조와 관련된 제조 장치 및 장비의 국산화로 국가의 신성장동력 녹색기술사업으로 성장에 크게 기여할 것으로 기대된다. 또한 본 과제의 연구 결과는 연료전지 뿐 만 아니라 수소에너지, 태양광, 풍력에너지 등 다른 대체 에너지 분야와 함께 장착될 수 있으며, 무엇보다도 경량화 소재를 이용한 분리판의 연료전지의 구현으로 연료전지 자동차의 실현에 결정적인 기여를 할 것으로 기대된다. 학문적 측면에서 보면, 연료전지 분리판 열유체 유동 해석 이론 및 해석 기법 개발, 연료전지 분리판의 미세패턴의 형상 최적화 기술, 전기화학적 해석 이론 및 평가 기술, 성형공정 중의 초정 알루미늄의 운동을 규명하기 위한 동역학 이론 및 해석 기법의 개발은 국내외 학계에서의 학문적 신장 및 연구인력 양성에 크게 기여할 것으로 기대되며, 산업적 측면에서 보면 레오로지 소재 제조기술, 레오로지 소재의 박막 성형을 위한 공정설계와 금형설계 기술은 산업적 응용의 원천기술로서 크게 활용될 것으로 기대된다.

Result
The total of weight of biopolar plate being used in automobile fuel cell, which stacks 880 units of a bipolar plate whose single unit of weight is 83g, becomes 73kg when using 0.2mm thickness stainless steel for automobile fuel cell. However, when using aluminum bipolar plate for fuel cell, the unil bipolar plate weighs 30 g and the total weight of the fuel cell would be 27kg which is one third of use of stainless steel. However, the conventional manufacturing process such as a press forming to form the light metal like aluminum is difficult to be employed to form the bipolar plater because they have disadvantages at the aspects of the material properties, cost, and mass production. In order to overcome these difficulties, we develop the complex rheoforming process, called semisolid processing, which can control the crystal size and its movement of high strengthened-light material. Using this process, we develop the bipolar plate through the semi-continuous forming process which can control the crystal grain by electromagnetic stirring and which can produce thin aluminum plate under vacuum-evacuation and gas pressure. In order to optimize various micropattern of bipolar plate, we develop multiscale crystal dynamics analysis, and flow and forming analysis. Through manufacturing of superlight bipolar plate of about 0.2 - 0.4mm thick aluminum with Serpentine and parallel Serpentine pattern and developing the evaluation technology of corrosion resistance of fabricated bipolar plate and electroless coated layer for the fabricated bipolar plate, and evaluation of performance for the single unit of fuel cell, the overall manufacturing process is optimized. Accordingly, through the feedback from the industry, we develop the original technology which will be remarkably utilized to the industry for cost reduction and mass production.
Expected Contribution
As economic and social aspects, development of a large-area thin plate and forming of micropatterning of thin plate and construction of standardized D/B, and domestic production of fuel cell components, technology for fabricating and evaluating special coated thin plate and domestic production of manufacturing equipments associated with fuel cell bipolar plate, will greatly contribute the growth of national green technology as new growth engine of national economy. The results being obtained from this study will be utilized or operated to not only the fuel cell but also other renewable energy such as the hydrogen energy, solar energy, and wind energy. First of all, development of fuel cell installed with the bipolar plate made of the light weight material will vitally contribute to realization of fuel cell automobile. At the academic point of view, development of thermal and fluid flow analysis technique of fuel cell bipolar plate, optimization technology for micropattering the fuel cell bipolar plate, theory and analysis and evaluation technology, and molecular dynamics theory and analysis techniques, will greatly contribute to education of research personnel as well as domestic and internal academic promotion. At the industrial side, technologies for manufacturing rheology material, designing for manufacturing process and dies will greatly contribute to industrial application as the original technology.
